Small update: Finished my new pattern last weekend tried to make it alittle old school looking but left room for a vent pipes to be added later. This one has 6 fins which made it easyer to stick a name on the outside and I came up with a new one agian (racer) zeus will still be on the inside. I also picked some scrap aluminum and mixed up 150# of sand and bentonite (green sand) last night so the light at the end of the tunnel is getting real close. Hope to pour some ingots and maybe a valve cover this weekend.
Heres the new valve cover F`in hard to make (right) 8)

Fired up the furnace today and give it some pistons for lunch its first meal. 20 min. later and I was pouring some muffins. Melted 7 pistons and 2 bad valve covers ended up with about 15 muffins. The old and bad valve covers that I melted gave me almost 3 muffins each so I should have plenty to get started. Still needed to build the box for the sand if I get it finished tonight I may pour a cover tomorrow.
Zeus was right there with me 8)

Ok so heres two of my first metal patterns. This took me almost all day but after about 6 hours I got the sand just about right and got the two pours. The first one came out rough think the metal was to hot but the second came out alittle better. The box I built last night is big for two patterns but add a wall so I could pour one this time. Have a look cleaned one up alittle to see how it will look. Next I need to check all the fits and make any changes to the wood pattern now that I can see the shrinkage. Here you go aday pouring metal.

Thankyou and everyone else that been keeping an eye on this.
The crazy part of this is that I looked back at my first post and it was almost 2 years ago Jun 09 and I`m now pouring my own covers. I`m sure there has to be and easyer way (CNC or China) to have these made but the challenge (samba) and my high school shop days long ago just kept me going. The fun part is I already have friends and people wanting me to pour crazy shit for them.As far as the neighbors they love it even gave me some beer just to watch ( after the pouring of Hot metal) may have to take this on the road. Let me think single cab art shows and a foundry +++ 8) |

congrats !!! you be da man !!! great job on all of it.
alot of casting that I have seen shows having the aluminum coming up from the bottom so any air&impurities are up&out the sprew.I dont know if that would help in any way, ever thought about a solid mold?(2 peramanet molds). have funn and dont get hurt faster racer, or is it racer faster??
will these fit my 1600 based motors? |

There for a 36hp ,25hp only the heads are smaller then a 1600. Tonight I`ve been making a few adjustments for the shrink on the wood pattern much easier to cut wood then metal. This is why I built the furnace pour it check it make the needed adjustments and pour it agian untill it right.
One of the ajustment to the pattern I needed to add about a 1/32 to the inside wall so thats the piece of wood that you see glued that will be milled away and sanded. When I made the pattern I made sure I left everything oversize ( but that one spot) just for cutting and fitting and will trim it down when I know it just right and try to make it as light as possible

| I knew they were smaller ,but dang they look great,I have empi, 2 sets cb perf, 3 deferent versions of the bug poops, and the good old no name that has been around for ever. I kinda like yours. I was wondering if you could make/ pour a permanate mold out of aluminum& then ceramic coat it, like what is put on pistons, and then you might get an almost ready to bolt on and not much roughness to wory about. but the rough one looked great also and would kool good. dont mind me keep up the great work. |

Here it is the first valve cover ready to bolt on. I made more small changes to the wood and metal pattern then I can count and poured about 8 covers before getting it just right. The metal pattern took me a day of grinding and polishing just to get it ready for the sand. Then when I poured one I couldn`t get the letters to come out clean for a finished cover it was to rough around the letters. So I had to mill the letters off the metal cover pop the letters off the wood pattern and reglue them back on metal pattern. ( or something like that)
So today I poured the first finished cover cleaned it up checked the fit and its right on. Next I have to build a table or work bench my knees can`t take the concert floor anymore.
PS. I didn`t want to post anything untill I had good news 8)
Have a look.
Polishing tools the hardest part.

The valve cover was a big hit at Bug-In, people were asking where I got them and if they can get a set or is that the one the guy on the Samba made!
Very impressive (the valve cover, not the engine)
Added a couple new items to the engine. CB Performance billet stock looking pulley and a SACO under drive gen pulley to slow the fan down at high rpm's
I need 2 more sets  |

Made up five today just before running out of propane. I`d like to pour more tomorrow but being Mothers Day that could be a problem. If you look close there`s a new cover in the group its from a old 36hp cover that I modified for shrinkage still need to check the fit but it looks good (they have no lip). Other then running out of propane and still working on the floor everything went well and was able to pour two at a time. One thing that really helped I got some real parting compound from my friends at the foundry like night and day from using baby powder.
Have alook.
Heres the copy of the original after alittle polishing.
