Whats the trick to lining up panels like that when you cut out old stuff and have the new patch piece?

When I can I put the replacement piece over the old piece and mark it for the cut but most of the time I just take a bunch of measurements.....

well its been awhile since I have updated my thread so let me bring it up to date....
I have decided to do a ground up resto on my DC. So I completely disasembled it and as of now have it almost ready for the media blasters.
Once it comes back I will finish up what ever metal work needs to be done body work it and paint it. Here it is to date.

Another day of progress I decided to remove the bed skin and partition wall not because of rust just because of how wavey it was. I figured I cant do a full resto and leave that way so it will all be replaced with some of Gerson's funkey grenn metal .Another plus it Should make it alot easier for the media blasting....

Glad to see the new progress, I think making it a restored shinny bus is a good idea except it is hard to ever use it like a truck again after all that will be done to it.

Is that the HF spot welder? How's it working out for you?
I need to go get one for my DC, and only have 115 in my garage.

Yes it is a Harbor freight model. It does work its not great but it will do the job.The one thing you will have to do is file down the tips to keep them at a point and finding tips for them isnt easy. I plan to buy a miller spot welder here really soon they have a all kinds of differnt stye tips and prongs for longer reach. And is just a all around better machine.

Another update.... I spent the day removing the damaged left rear corner it looks like at some point it was hit and a crappy repair was done so out with the old and in with the funky green :D

Well I finally decided to work on the DC so I started by fitting the complete corner tray and door pillar. Everything went together really good with just a little trimming. It took a while to get the gap straight with the engine lid but with a little give and take it all worked out...

You going to make it show condition? That is the only way i could see spending that much cash on making the body perfect.

On another note, i see alot of pressed bumpers on later buses. You just like the look?

Yes I do plan on making it show condition and the amount of money I spend on this bus makes no difference to me.... And as far as putting pressed bumpers on a later model bus that's what I like and if you haven't noticed I'm making this bus look earlier than it is like the crank start apron early deck lid pressed bumpers and some other things that I'm not going to mention on this site. And at the end of the day if I decide to sell it the kind of people that will have the money to buy it will be the kind of people that will like the changes I have made.

On the corner, did you weld the top lip of the replacement corner to the underside of the frame/bed metal or just weld the corner skin where we can see grinder marks?
I'm mostly done with the same job, but welded the lip of the corner to the underside before hammering over the bed.

Also, inside the corner, where it meets the wheel well panel, did you spot weld that ore rosette? It looks like there are holes already punched.

The top lip of the corner is pinched welded to the bed frame and I also spot welded the sides as well. The inside of the corner where it meets the wheel well I drilled out the holes you see and plug welded them together.
