I found this during my engine tear down. After reading a lot of information on the forum today, this is what I decided to do.
1. I cleaned the case with mineral spirits and then soapy water.
2. Got all the old gasket material off
3. I bolted the clean case halfs together and torqued the 6 main bolts to 25 ft lbs
4. Then I shined a flashlight through the case mating points along where the main bearings sit and I didn't see any light shine through.
5. Next I used my dial caliper depth gauge to find how deep fretted part of the bearing housing in the case is. The worst part I could find is .002.

From my diagnosis I now know that I don't have a warped case. I guess I could get the case align bored but I don't have a reputable VW machine shop anywhere close to where I live. A new case is $700+ which I don't want to pay this much. I will not be racing this car nor will I be driving it everyday.

What I am planning to do is rebuild this engine. Everything will be new except the case. New crank, rods, cylinders, piston, etc. Install a oil filter kit. I will be using new parts from aircooled.net.

I want to know if anyone has ever reused a case that had just a little fretting on the main bearing seats.

Most all used cases (50,00 miles+) do have some fretting, if you look close, that is not a big deal

If the bearings have no crush they will move around and get loose, it will be a waste of effort. That needs line bored

at a glance it may be o.k.? best to send it to a reputable shop to check it out. it won't cost much to ship it to rimco/brothers or some where. take the head studs out to make it smaller.really helps with the shipping cost. maybe $30 to get it out here to cali? i' ve shipped many cases.$50-$90 for a line bore ? still cheaper than going new. i can do it for $50 p.m me if you like? Wink

Yeah, if your going that far... I would consider gettting a line bore. Oil pressure is nice stuff to have around.

I ended up sending the case to Brothers VW in Cali to get a line bore. I was very impressed with their work and I am glad I made the right decision. The rebuilt engine is going together great.
