I made mine out of 3/4" and 1/2" conduit. I think it turned out pretty good.

Hey Chubby where did you find the rain gutter clips for the roof rack?? I feel uneasy at the thought of drilling my roof to mount it to the cage. Did you have to cut them off a prebuilt rack?

3/4" .063 wall crew tube bent with EMT bender welded on 110V rosin core mig:

i made em myself. Hindsight.... I should of made the rack narrower with more of an angel to the gutters cause they like to pop off. I had to drill and tap through the drip rail to the clips and put in a screw to hold in place for just in caseys. I have had a roof rack launch off my old baja and land in front of me going down a whoop road,.

I haven't finished mine yet but I made it out of 1/2" gas pipe bent with a conduit bender.

Excellent topic, I've been looking at racks for my baja (still a ways down the list tho) and literally only found 1 heavy duty rack that was actualy being produced and runs $500-700 http://bugzyla.com/roofrack.html don't get me wrong thats a nice rack and just what Im looking for but for that price I might as well buy a MIG welder which I'm going to have to buy anyway (and should have along time ago) and mats, I don't know anything about metal prices but I'm thinking between the welder and accessories and materials...maybey a basic tubing bender, Id be spending little more than the cost of that $700 rack, and Id come out of it with a welder etc...

I have an older Thule rack with square tubes and gutter attachments, It would have just worked perfect, but we have a rag top and there was almost no clearance between roof and rack, I was wanting to throw my road bike on top...but then I couldn't cruise with the top back Crying or Very sad ..
