From other sources i've seen (such as http://urightbrothers.blogspot.ca/2013/01/volkswagen-vw-beetle-body-dimensions.html#.VEpYRfl6DuQ) , the door opening is different (by a millimeter) for the the left side (923mm), than the right side (924mm).

Does anybody have any idea why these are different? Is this likely an aspect of "design", or were the specified measurements possibly taken from a manufactured car, which some variability when building?

Also, can anybody tell me if the pillars are (supposed to be) perpendicular to the heater channel?

I was thinking of cutting a template out of 3/4" plywood to help with proper (meaning "as intended") alignment, and then adjusting the doors to fit the specified opening.

I can either make two different templates, off by a mm (provided I can cut it that precicely) from each other, or just one template, maybe at 923.5mm - again, if i can be that precise Very Happy

Oh, and I see the dimensions between driver and passenger side are different between the crossmember hole and the rear bumper hole. This is different by 2mm. Strange. I can't think this is "design"...

Shocked

you are way, way overthinking this. I would suspect from age/manufacturing there well be deviations in panel fitment.

don't think it's a real concern. just run with it

Thanks for the correction. I used to be a nice guy, then I ruined it by exposing myself to the public.
