This link was shared to my facebook page this morning and I thought I'd share it here. It shows some assembly shots and finished shots of the 2003 Ultima Edition (about 2 1/2 minutes).
Enjoy

Great video. It's odd to see how they were manually walking the roof pressing thru the different roof dies vs. the automated stamping machines the Germans used back in the late 60's and 70's. Also all the laborors spot welding the body's together vs. how cars are spot welded by robots in most car factories today.
I'd love to have one of these last bugs but I can't recall all the paperwork you'd need to make it legal in the states. _________________ Contact me at [email protected]

Or swap the pan with a early 70's pan.
We have a 2002 Mexi-beetle at our shop. Its pretty sweet.
The body metal is noticeably thinner however. _________________ (Owner) www.vintagecarleds.com

That's the first time I've heard that the body metal is noticably thinner. It makes sense due to the other manufactors using thinner sheet metal vs. what was used in the 60's and 70's. _________________ Contact me at [email protected]

You can REALLY tell when you look at the bumpers.
They did sell a re-reinforcement bar that would fit behind the bumper, but you had to pay extra for it. _________________ (Owner) www.vintagecarleds.com

Antonio still had them for sale a few years ago:

It isn't so much that they did a "cheap out" on the bumpers, it is that the standards changed over time. They didn't need to be "dent proof" like they did in the 70's. Remember the shock absorbers? I think the intent was that a 5mph accident wouldn't leave any thing but a smudge on the bumper. It was supposed to save us $ in insurance rates.
Then they got more lax. So the bumpers didn't need to be so strong anymore. _________________ 1969 VW Beetle Convertible |

I measured the thickness on my '96, they are 3mm. I'm not sure of the thickness of the '70s Beetles.
The mounting brackets on the Mexican Beetle have less support than the early 70s, but all 4 are interchangeable. The re-enforcement bar would make up for the weaker bracket.

The metal is thinner, but stronger.
I do believe that they did all they could to lower the cost of making Beetles.
There is nothing wrong with that, it's just the car business. _________________ Good Luck
