Looking great with the new wheels!
On the tubing/body pass-thru, I'm doing something similar on my Deserter, except at the rear. Running the upper side tubes outside the bodywork and needed a way to pass from inside to outside of the fiberglass, just like your front firewall. I'm doing it similar, except using steel bushings between the sandwich plates. This way the plates bolt up tight steel to steel, the fiberglass does not get tightened (100%) between steel plates. I sized the bushings to allow rubber pads to be used between the fiberglass and sandwich plates, and when tightened down it compressed the rubber (and fiberglass) slightly before it's down to steel on steel contact. Maybe overkill?? I just didn't want anything crtitical to be relying on the fiberglass for full support.

Awesome idea!! Just goes to show there is always other and better ideas to get the same results (I'm not saying mine was the best way).
I'm really stuck on the back with my build. I want all the bars inside the tub and I need to tie the back of the car into the inner tube work. My design has the tubes running parallel with each other and don't meet end to end like the front. I'm having a heck of a time thinking of a good way to go through the back fiberglass and tyeing the cage to the rear of the car. I figure I'll start on the front of the car and hopefully by the time I get to the back I'll have it all sorted out..... I hope.

Not to take away from your thread Brent - but some ideas on body pass-thru.
Here's a shot of my chassis from last Summer, this is when I started tacking up the upper longitudinal support tubes and bracing. You can see at the rear of the upper tubes, aft of the roll bar, where they terminate and body pass-thru takes place:
And a close-up of the pass-thru, note the bushings between the plates:
I had to carefully fit the inner pass-thru supports from existing chassis out to the body with he body in place. With the angles involved, this took several trial and error fittings before they could be tacked in.
I wanted to get the side rails outside the bodywork to leave more room inside for seats. The GS locates the cockpit several inches further forward than the standard VW pan layout. As the chassis gets narrower as you go forward, interior cockpit width is at a premium!

I had to lower the seats (they are bolted to the pan, no slider) just so I wouldn't be looking through the top frame of the windshield. I guess I could always "tilt" the seats some but I would have to cut the floor and have the seats as the lowest part of the pan.  |
I wouldn't chop the windshield. I used to have taller seats and sat with my forehead over the windshild. All I can say is that we have some big insects in Alberta! _________________ Air Riders, VW Club |

While the back obviously has to come up a bit the front should be able to stay where it is. It's on the snubbers now in the front but will add a full tank of gas.. or the same weight as one, turn the adjusters so it just lifts off the snubber and weld with the adjusters in the lowest position (they are not welded in right now) and remove the snubers completly. Then I have all up adjustment from there.
I wonder if a full tank of gas vrs. an empty tank will change ride height?? I wouldn't think it would be much if it did. _________________ Brent

Got the back bars done. Tied the cage into the front of the car and got some side impact bars in place. Still not sure if I like the side impact bars showing. One side of me says hid them (lower the back), the other side says show them if you got them.
The reason I went low on the side impact bars is I need all the room I can get for my legs. If I had the bar flush with the side of the buggy all the way across my legs would interfere with the steering wheel.
I still have a seat belt bar to run across behind the seats and a dash bar. I think I will also tie the rear bars back to the rear main hoop along the seat surface.
