Great explanation! I hope to have the courage to try that some day. It has given me some ideas on my current project and I have a quick question about what you said below.

I plan on cutting it with about a one inch overlap, then clamping it tight in place. When I know it is lined up with the wings and hood and two body mounts under the gas tank I will tack weld it in a few places then do what you did and cut through both pieces so I will have a tight fit to weld.

I know this is not a top chop but a technical question about how you align body panels before welding.

Does that sound like a good plan.

I applied OSPHO to it for the rust. I still need to sand it all and then the primer. But from what I have heard the OSPHO is good enough for now.

This is the welder i use. Wire feed with gas to keep the heat down,
bosch 4 1/2'' cut of wheel, markers and duct tape.

Here you can see the cutter i used. I you tilt the cutter at a angle
and space the panels a 1/16 apart the the gap will be minimal.

Then turn the wire speed up a little to fill the gap.

When cutting the overlaped panels, you can see that i dont push the
panels tight together...

So I am following along here, my bug is marked and I have began cutting. At present I have the "a" pillars gone and the roof is gone back to the "b" pillars.

Here is my question. I have an oval clip that I am going to be putting in, but it doenst have any of the "quarter panel" metal on it, its been cut at the drip rail. What do you suggest? with your quoted statement above, leads me to believe that I can cut out the existing rear window and graft my oval clip in place and then continue my chop. Is that correct? I dont really want to lay the clip down any, I need to keep my decklid. I am building a VR, but I intend the run the decklid and build up a "heb" type rear. Make sense?

am thinking of doing this to a beetle project am hoping to start soon.

can you use any year beetle roof? cause if i get the oval window i'll most likey get the roof to but am thinking of getting around like a late 60's to early 70's beetle can i still do what you did?
