jzjames, Thank you. Your comment made my day! I wanted to show a heater channel /panel replacement job with quality panels and metal work that I think air-cooled VW's deserve. Like I said Im having a lot of fun and glad to share. I wish I could do VW panel replacement / metal work all day and share even more photos, I also work full-time so keep posted there is more to come and thank you again. |

So much like the other lower 6 inches of the 1962, the doors are no exception. My original plan was to restore each door, and I might still? The drivers door is the worse with a major dent to the skin. I have been thinking how to dissect them.
I had been keeping an eye out for some clean donor doors locally. I found one but it too needs work. I then began the long search for some NOS doors. My thought was I could either use them or have them as a solid point of reference. After months of searching I found a set. One way I knew they are correct and early is the four hole hinge. They do have a little surface rust here and there but not bad. OG VW grey primer and wax pen part numbers.
4 hole hinge, I believe early 1962 is the last year for the 4 hole hinge.
Still not sure if I will use these or hold on to them. Thought they would be cool to share. Thanks and keep posted. |

NOTAHONDA, Yea, I was pretty psych'd to get these NOS doors. Theres something about NOS parts that is awesome especially hard to find ones. Thanks for the compliment on the work, and keep checking back. |

So, a common area I noticed for rust on Bug's, is in the lower corners of the windshield frame, my 1962 was no exception. To fix this area I made some small repair sections with sheet metal and my shrinker. Also I wanted to note, on the drivers side, on the underside of this section is a tab for wiring.
PASSENGER SIDE
These sections were not to bad to replace. This area sees a lot of rust. It is a perfect spot for moisture to sit. From the factory there is two holes drilled to accommodate for drainage but as you can see, corrosion still set in.

You sir are a true craftsman. I have been watching this thread for some time now. I am very impressed with your metal working skills.
You know the shame of all this incredible work is the fact that it is going to be hidden under paint.
Thanks for sharing your tools as well. I see that some are from HF. And others look to be from specialty welding suppliers.
BTW - the "drain holes" in the corner of the windows are for draining primer when VW originally dipped the bodies. This has been discussed many times in the paint and body forum.

67rustavenger, Thank you for following the thread and also appreciating the work. I guess, I can not really call it work as I really enjoy the process of metal work on these old VW's. This kind of metal work takes patience and time and it makes me happy you guys appreciate it. The wife and I have been looking for a new house with a larger shop so that maybe one day I could offer this kind of work to my friends and others. The only way to keep perfecting this "craft" is by doing it.
As far as covering it with paint, I guess thats one reason Im sharing it here on The Samba, as a document of the work and also to help others that might be in the same boat in there restoration. Im glad you liked the tool section I put up. I thought it might also help to see some of the tools I feel are helpful.
I did not know that about the drainage holes. In a way it almost serves a double purpose. At the factory and out in the world. In the factory to drain excess paint, and in the world to drain moisture.
Again, thank you everyone for the compliments they keep me going. Keep posted. There is more to come. |

So, after finishing the drivers side I wasn't sure if I should do a write up on the passenger side. I figured why not? Maybe there will be some photos that I did not get when doing the drivers side.
As I was doing the driver side I left the passenger side intact as a point of reference. As the drivers side went on, I started to think that the passenger side seemed a lot more solid. Once I started to poke around the passenger side I realized it to need to be replaced. Before I started to cut and drill spot welds I made sure I had all my measurements and bracing.
At a glance the passenger side did not seem to bad. Or maybe the drivers side was so bad that it made it seem ok lol. The usually places for rot, A pillar, B pillar, Lower front firewall, and bottom plate. Also just want to say, don't jack your bug up and use the heater channel as a jack point. I don't know how many times I have seen this, but the bottom plate cannot sustain that kind of weight and you will punch a hole into your heater channel.
I started to remove the heater channel by cutting at the A & B pillar and also at the front firewall and rear cross member. Then I drilled all the spot welds that correspond with the heater channel and surrounding structure. I don't care how many times you do this, the heater channel always is a little tricky to remove.
Like I said for the most part visually the passenger side did not seem as bad as the drivers side. Now, I don't know if because the drivers side aft had a huge hole that rust was able to fall out of or what, but man was I wrong and glad I decided to replace this side. I was amazed at how much rust was falling to the ground when I went to hit out the channel. I would say about twice as much from when I did the drivers side. Just made me start to think about the so called solid cars out there. Got Rust?

After removing the heater channels the next step was to start the FWD lower panels. These panels include: A pillar, Front Lower Wheel Well, and firewall. I also at this time began preparing the new panels for install in the FWD area.
A PILLAR REMOVAL:
The door hinge, floating nut plate retaining strap had corroded away. I went ahead and fabed up a new one and decided to use the Klassic Fab nut plate since the OG one was really rough.
I will post the other, FWD panel section removal in the next couple of days. Thanks for following the Thread and stay posted. |

jzjames, Im glad people are getting a chance to see some areas of the bug that they might not.
I have a very OG, what seems to be solid 1961 beetle. I can almost guarantee, if I started separating panels I would find more rust than expected. People have to understand that when these cars were built "corrosion inhibiting coatings" were non existent or in their infancy. Got Rust?

After removal of the A pillar, I began to remove the front lower wheel well / quarter panel. I will be using Mika's replacement panel for this area. Same as the drivers side. Like I had mentioned earlier Restoration Panels are high quality and It feels good supporting someone like Mika, who is from my knowledge a one man operation.
This area was very similar to the drivers side in that the lower 2 inches were saturated with rust. This area is a little tricky to remove but I will let the pictures do the talking.
Keep posted more to come. Its has been harder getting as much done lately with the weather. Thanks for following the thread. |

Jason definitely does awesome work, and I could walk to his shop from where I live. His shop is awesome too, probably one of the cleanest shops I've seen for what he does. |
