  View original topic: Starting System/Ignition switch and Tumbler Issues on FI SB

Hello. I am discovering I have two problems with 1977 Super Beetle 1600 FI :

1) Crank/No start condition that appeared randomly

2) Intermittent starter engagement issues that seem to trace back to Terminal 50 on the ignition switch.

The reason I mention both is that last month I changed the ignition switch, because the only way the starter would engage and turn over was if I reached behind to the pigtail and wiggled the wires. Replacement switch seemed to solve this BUT the tumbler is now more restricted, and I have to use an irritating amount of force to insert the key. The no start issue happened last week, and i have been trying to diagnose it. At first I was getting inconsistent results from the double relay tests, but now it has checked out the last three times I've gone through the Bentley test procedure. For awhile there i thought this might be related to the ignition switch issue...

The oddness of all this makes me think there is some connection issue between the ignition switch and the tumbler, or else the tumbler itself is worn out. I have checked connection quality at the switch, the starter, and the relay. And if I just use a small screwdriver to turn the ignition switch instead of installing it to the tumbler, I get better cranking results, though the car will crank but not start.

I feel the no Start condition may be coincidental, and though I was originally focused on that instead of my starting system, the frequency with which I have needed to use the starter has made this problem more and more irritating.

It's not hard to rule out the ignition switch, either connect a test light to coil #15 and see if it stays lit while cranking, or run a jumper wire between the alternator D+ post and coil #15 so the ignition is powered all the time (disconnect that one after testing).

Most new switches are really poorly made, maybe you got an exceptionally crappy one?
