Folks,
I'm slowly tearning down and rebuilding the 1600 engine on my 1967 Fastback, and the heater boxes are...well, nasty to put it mildly. 25 years of farm driving and what appears to have been a blown rear seal have almost left them unrecognizable with gunk, rust, etc. In the interest of not spending $110 apiece on new ones, what should I be checking on for one them to see if they are still servicable? I've taken off the insulation covers and protection plates on them, and there don't appear to be any huge holes...what next?

It's been a while for me but I'll give this one a whirl...
Check the pipe that slip into the exhuast system for grooves/corrosion.
Also check the valve pivot point pin to see if its grooved for security.

How about leakage of exhaust gas internally - any way of checking this (besides recurring loss of consciousness)? |

HAHA That’s funny. You could duct tape the flange end and fill it with water, that will tell you if it's leaking. Those pipes are thick as hell, I'm not aware of any rusting through from the inside unless it was submerged for a while. I'm sure you could see evidence from the outside if it was that bad. |
