I follow the philosophy that there should be something on every fastener I use. I remember seeing threads on this forum of what product people use on what fastener.

when you are taping it ,you are forcing the relay to do what the low amp circuit should be controlling.

Look into (filling the gap) method of welding. If you overlap the metal, you can't work it afterwards.

With flux-core on thicker metal you really only have to clean up a spot where you arc from first. I guy I work with doesn't even clean up metal he mig welds so I did some experiments with it. :shock ...

If you can't remove all of the rust I would push the nozzle with flux-core or MIG. It's hard enough to keep the electrode from getting contaminated with perfectly clean metal.

Try to taper the stud so a extractor socket can get hammered onto it when hot. . I would use the Irwin spiral ones. Maybe use 2 mapp torches to heat the base metal at the same time.

Yes. Just years with the vents rust there. Salt-water/water gets in the vents. The 'Dealth Foam" absorbs it and you get a rust issue there.

Fast way is too look at the back of the stud. My best guess is that they are welded in. Some studs on modern cars are like a lug stud with a spline that is pressed in but I don't think they are fancy ...
