Really enjoyed reading the 64 build thread. Thanks so much for documenting and doing video of all your progress. Love the format you're using on the videos as well. That bus is lucky to have found someone with your skills. Keep it up!

Little more today

I decided to try making the front part in one piece without cutting between bends. Requires quite a bit of stretch between bends. I do not suggest it. Smile Worked but would be much easier to cut and add a bit back in after bending.

Working on the left front frame.

I was given a front frame section above steering box. That is super helpful as mine was basically missing so couldn't tell what it looked like. The complex bits are good to use.

Front beam mounting area was quite bad. Made an alignment jig out of some cutoff disks that just happened to be the correct size.

Hopefully I will get it assembled tomorrow.

You are doing a great job with this! DEEP surgery! Won't be long now and you will have the frame done.. I am really looking forward to seeing the rest of the body come together too!

Left front frame almost done. Just need to media blast some before I weld the last bits together.

Was a lot of little bits to get that back together.

Frame rails together. Still lots of details to finish but looking better.

Was quite time consuming to do the left front. Had to make 9 separate new bits to finish it. Very thankful that I had the donor part for the complex bits. Smile

Received M6 and M8 T-nuts today so I can get them welded on. Doubt my spot welder is capable enough so may need to plug weld them on.

Starting to build some parts.

I made drawings of all the parts and printed the flat patterns for these at full size. Cut them out and used spray paint to transfer to metal. Quick and accurate.

The outriggers went great. Very happy with them. Cross member was also great untill I realized it was bent backwards. Smile Guess I will be making another one

Top hat didn't bend as well as I would like. After some work it is good. I have a plan ro make the next go better. This is all a learning experience.

Started the transmission hoop.

The bottom had some dents and thin spots. After cutting out a section I decided to replace the full bottom. Found some pipe the correct thickens but a bit bigger. Split in half and put a curve in it. Was a pain to get a perfect fit but after about 3 hours it is close. I will media blast in the pipe and zinc spray before welding in.

Removed the tube plugs. They were rusted badly.

Finished the hoop.

Blasted inside the tube as much as possible and gave it a good layer of zinc. I also cut out a couple thin bits on top of the frame. Inside had no rust.

Everything welded in nicely.

Made a tweak to the brake and bent another top hat. Quite happy with the results. I will likely remake the first one.

Made plugs for the transmission hoop.

Started with 42.3mm expansion plugs. I thinned them down and cut some off the height. I will use something inside to seal them in and add a little weld to make it look stock.

I personally enjoy your resourcefulness and give you a lot of respect for bending your own supports. It shows that it is possible to restore these without $100,000 worth of equipment. Might be easier though. Laughing

Getting more parts built. Slow but satisfying. Very happy with how they are turning out.

Started the inner front frame panels. The plan was to weld in the original panel but now I am thinking it may be better to stamp the ribs in. I need to check if the panels will fit in my press. If so it is relatively easy to make dies.

Welded in the pressing in the left inner front frame. I did a test press but to do it properly was going to take longer. Also the longest rib wouldn't quite center in my press so may not have worked well.

There was quite a bit of rust in the original panel so cut out the good bits and welded them in. I will go over the back side with the tig to fill any low spots. I need to get some practice with the tig. Will be much easier when I get to the thinner stuff.
