I was installing new Bosch Super Plus, I understand that gap is supposed to be 0.028, the box says they are 0.28 but when I checked with my gap wheel they said they came out of the box at about 0.24, the old plug I pulled out were 0.35, am I missing something here I assuming my little gap tool is accurate, how much difference does it make if I am off 0.005

.024" is probably okay, but I would go ahead and regap them a little closer to spec if they were mine. You might get yourself a wire gauge to check your wheel against. The wire is going to be more accurate.

Each vehicle will respond some to different plug gaps. My last driver of 14 yrs a '84 GL was sensitive to the point where ran it's best at .40 gap, set at fact gap and got a good 1 1/2 mpg less, i proved when making lots 700 mi trips to south of Nashville. I am now testing plugs that fit a Mazda rotary engine and with a new broken in engine 25-26 not too shabby.

I'm not advocating changing the gap, but assuming the ignition system can support a larger plug gap, you are actually exposing a larger flame front to the mixture which could account for a change in performance. When we ran the MSD ignition on the race cars, we would run as much as .060".

Neither, it makes it miss or not miss. By running a larger gap than recommended you are going to get more arcing across you points so they will burn faster, while the high tension stuff will see higher than design voltage that may (or may not) give problems. The more arcing you get across the points the less energy is going to go into the spark and the more misfires you are going to get. By running a smaller gap than recommended you may not light off the mixture as intended every stroke, so again you may get misfiring. The plugs may also be more subject to fouling with a smaller gap.

There are certainly other factors at play here but if you try to run outside of the design parameters of your ignition system it will probably not work well.
