Thanks guys. I'm off to the shop to have my new big brake kit installed so I'll pass on the info and the test readings, and hopefully get it sorted.

Garage tweaked the mixture, van runs smoother but it got even WORSE readings on the test and failed again.
However, they gave me a conditional pass so I can renew my insurance for another year, during which time the AirCare program will be scrapped!
Likely scenarios are the new cat is defective, or its design simply doesn't comply with the AirCare testing tolerances. Mike at RMW will help me with the warranty procedure if I want to send the cat back to be tested.
If the cat is defective is there any issues with running it? Now that I don't have to pass emissions anymore I don't want to go to the trouble and expense of removing it and testing it out for testing.
