Went down the prep and powder path, you said it - no point rushing it.
Got the CLKs and Cooper Discoverer AT3s mounted up now, sorry for Mr. Blurry Cam:

I like this car a lot, my one was almost ready for use, but sadly my garage burned down a week a go.
It had a Westfalia solution inside and I mounted a Reimo highroof on top.

So I daily drove the van today (to work). Interestingly, and this could partly be because of the tire changes, I'm finding some scenarios performance challenged - too many variables changed at once, so hard to know if this is engine, turbo/boost, or tire/gearing related.
Additionally, i'm using the EGT gauge now to ensure that I don't go over ~1200 (which I climb towards quite rapidly under acceleration on slight inclines), and I'm also seeing boost and oil (or coolant?) temp on the 3-in-1 gauge. Boost seems to top out around 12-15, and temp is at 198 or so. Dash cluster temp gauge is slightly below the LED as well.
One major concern is that I can see into the bell-housing (?), and I'm guessing there should be a plastic cap on there so no crap falls in off the road? It is making me queazy just thinking about it
The other major problem is that since the work (which meant engine out, as well as having my drive-shaft rebalanced and u-joints fixed to eliminate vibrations), I'm now popping out of 4th gear WAY more often (like, almost always). This gives me hope that it is not internal to the transmission, but more like fitment/adjustment somewhere that can be externally tweaked?

The end result was that I had the mounting plate that holds the rear bushing (the one closest to the tranny was mounted on the wrong side of the flange.

it may be too little horsepower (how much do you have now?, might be able to increase it with a chip, 140hp would be good) and too big tire size related
since:
>Cooper Discoverer AT3 225/75R16, as per Jon_Slider's advice for my gearing.
I apologize and suggest you exchange them for 215x70x16, unless you increase horses (iirc stock ahu is 90 horses, which apparently is too little despite your syncro 16 ring and pinion.. what tire size did you have before?)

If the hole you speak of is where you check your timing? The guy who installed your engine may still have it? If not no big deal. It is the same threaded plug you find on an early Rabbit bell housing. |

I should've been at 110hp, with the previous AFN, except it was mated to the wrong (non-VNT) turbo, so doubt I was getting 110 at all. I did have smaller tires before, details are way up in the thread, let me check and get back.
EDIT: Previous tires were 195/75R16
I do plan to get to VNT soon, and will also check nozzles, so would be interesting if that alone would get hp increase up around 110 (at least), but not sure if chipping is required to get that far?
Exchanging the tires is a bit problematic now that they're on and rolling I can also swap back to the old steel rims+tires until things are dialed in more. _________________ '91 Syncro 16 Reimo Hightop Conversion, eTDI |

Taking a break from the ongoing headaches of the machine itself, look what just arrived for me!
Well packaged and safe.
This shape looks vaguely familiar.
There's no option for cut-outs to host the stock switches, so I've got a Mk3 headlight switch (with fog indicators) coming, and will install a 2nd binnacle/cluster pod in my dash to host the relocated switches, stereo, etc. Kind of a bummer that the cut-outs can include room for optional gauges, but not the stock switches But I knew that going in.
The RPM gauge is a bit low, so hopefully my TDI and gearing doesn't end up with me up at 5000RPM very often? I didn't realize at time of order that the 160mph dash got me a higher rev-range on the tach, and dumbly ordered the 140mph dash (since I'll never be going that fast anyways). Argh.

12-15psi is about the norm for a afn, mine will tend to hold at 13.8 or so.
Once you get that engine sorted you'll be laughing, if you have the 6.17 final drive it feels like a rally car.

Engine is mostly sorted (dropped in an AHU, bit hard to start, smokes white for first 5-mins, especially down hill, still having some n75 and glowplug issues). Next problem is that after all this, now it won't stay in 4th . Admittedly, it had done that twice in 1000mi, but now does it religiously - which is a bit suspicious...
I could do without a $4k tranny overhaul at AA, especially since Aidan Talbot already did this box, but hey - would give me a chance to put in a decoupler and have a triple knob :p
