Thanks Rome! Very cool trivia!

As a side note, the 1958-1960 FSM is incorrect on this procedure. It instructs you to do the hot oil bath on the torsion arm link. That is incorrect. You should heat the stub axles as that is where the press fit with the king pin happens. The torsion arm link and king pin are a slip fit.

This morning was another good day. I replaced the leaf spring that holds the star adjuster on the left rear backing plate. Painted the drums and built up the front brakes. Installed front wheel bearings and new grease seals. Also put in new battery cables.

And apparently the VW Service Manual writers fixed their error in the 1961-65 FSM as it says to heat the stub axle not the torsion arm link to 175 degrees F.

Last night while I was at work, my daughter texted and said, "Let's go see Star Wars tomorrow morning at 11am. We have to be there by 10am!" So, I got up at 8:30 and while waking up I decided to adjust wheel bearings...I mean why not, right?
Inner nut tightened to 29 ft-lbs. New lock plate slipped in place and then install the outer nut loosely. Inner nut loosened 72 degrees using a modified open end 27mm wrench. If you aren't sure, place the wrench on the nut. Rotate the brake drum to align a lug nut with the edge of the wrench. Loosen the nut to where the edge of the wrench lines up with the next lug nut at it's edge. That is 72 degrees.
Image may have been reduced in size. Click image to view fullscreen.

Hold the inner nut at that point and using another 27mm wrench, tighten the outer nut. This not only locks the two nuts together, but also exerts additional pressure on the inner nut because of backlash and that neutralizes the bearing play.
If you don't have 27mm socket or wrenches, the SAE equivalent is 1 and 1/16th inches. I modified one of the wrenches by using a grinder to reduce the thickness of the open end portion. You have to do this because the nuts are very thin. It looks like this:

Last step is to lock the lock plate to the nuts.

Flyboy, your progress is amazing and I have some serious tooling and OCD envy. Thank you so much for documenting all of this work, the king pin replacement is on my todo list and your post is super helpful. I can't wait to see this one finished too.
Cheers!
Mike

Any time the link pins are changed or adjusted, you have to check toe-in.
First you need long straight edges roughly the length of the diameter of the tire
Image may have been reduced in size. Click image to view fullscreen.

I clamped them to the drums. 24” diameter tires means 12” forward of the hub and 12” aft.
Image may have been reduced in size. Click image to view fullscreen.

Next, put the pitman arm perpendicular to the axle tubes
Image may have been reduced in size. Click image to view fullscreen.

Image may have been reduced in size. Click image to view fullscreen.

Loosen the two clamp bolts on the tie rod

Take measurements front and rear from one straight edge to the other. It’s important not to pull on the tape measure as that might bend the straight edge and affect your measurements. My initial measurement was 1/4” toe out.
It’s important as well to be consistent with measurements. In other words I measured outer edge front and rear.
Turn the long tie rod one way to make it longer, the opposite way to make it shorter. I needed to go longer. What your shooting for is between 3/64” but no more than 1/8”. The limit is .04”-.12”
Image may have been reduced in size. Click image to view fullscreen.

Front
Image may have been reduced in size. Click image to view fullscreen.

Rear
I ended at a little less than 5/64” which is .078”
Tighten the clamp bolts on the tie rod and you’re done.

And the pan is a wrap! Today I cotter keyed the tie rods, torqued and cotter Keyed the rear axle nuts and reinstalled the tires. Also, topped off the steering gear and rolled the pan outside.

Driver's side front quarter panel at the front apron did not escape the carnage. It's not terrible but rough. And the repairs they did...well, let's just say they didn't straighten much they just relied on a torch to fill in the blanks.
Image may have been reduced in size. Click image to view fullscreen.

At first glance it looks okay, as your attention is drawn to the passenger side and all its appearance of cellulite on Walmart thighs.
Image may have been reduced in size. Click image to view fullscreen.

They replaced the front apron, but it does not appear they did much to straighten anything that is "hidden". Theres a fair amount of stretched metal under that fender as well as some nasty little crinkles.
Image may have been reduced in size. Click image to view fullscreen.

The flash reveals the welding slag they left behind. I didn't get a front shot of this prior to my initial straightening work this morning, but from the front edge of that apron back to the large knife pressing, about 3" back, the whole panel was angled outward about 1/2". The fender nut was also angled downwards and forwards. That's the one that lives between the headlight bucket and the quarter panel.
Image may have been reduced in size. Click image to view fullscreen.

I'm not done with this one just yet, but these are two after pictures. It is much straighter now and the fender nut is pointing in the correct direction.
Image may have been reduced in size. Click image to view fullscreen.

That's now straight back to the first pressing and netted about more 1/4" distance from the steering gear access hole.
This was about 15 minutes of fender and dolly work, and nothing compared to the passenger side.

The view from the front center: you can see the difference in the “smiley face” on the back of the spare tire well from left to right.
Image may have been reduced in size. Click image to view fullscreen.

The left side shows slightly less metal below the smile
Image may have been reduced in size. Click image to view fullscreen.

Measured from the screw hole for the access cover forward to the edge of the actual apron, I have 8 and 1/4” after hammering.
Image may have been reduced in size. Click image to view fullscreen.

An identical measurement on the passenger side shows 7 and 7/8”. So roughly gained 3/8” as both measurements were identical when I started this morning

Day 2: started working on the passenger side front quarter panel
Image may have been reduced in size. Click image to view fullscreen.

Some nasty little creases and dents. A few are as much as 1/4” deep. The whole lan is to rough hammer out the worst of it and then start re-doing the pressed in areas.
Image may have been reduced in size. Click image to view fullscreen.

After about 2 hours of hammering the worst dent is 1/16” deep. Still got more work to do.

I’ve shot the inside and outside with tan paint.
Image may have been reduced in size. Click image to view fullscreen.

Followed by black paint. I’ll sand tomorrow and hit the high spots with hammer and dolly. Then repeat, again and again until I’ve got it as smooth as I can. I want to save as much original metal as possible. I’ve also gained 1/4” of length on the passenger side.
Lower front fender mount to lower rear fender mount bolt measures 44” per service manual.

Last up for today was to test fit the hood. It was definitely not a good fit when I got the car.
Image may have been reduced in size. Click image to view fullscreen.

Good installed
Image may have been reduced in size. Click image to view fullscreen.

Latched! It latches!! Drivers side looks really good. There is a low area from 10 o’clock to about 12 o’clock that’s going to need pushing up.
Image may have been reduced in size. Click image to view fullscreen.

Right side looks good but shows two low areas. Again, I am happy at this point because the fit overall is very good.
So, that’s all for today

A little hammering this morning, it gets smoother and smoother.

Not done yet, still have more hammering to do, but I’m working on it.

Gained another 1/8” stretch on the passenger side for 8 and 1/4”

Fit of the hood is much better today. Decided to go ahead and adjust the latch.

Link

Very pleased with this. The hood latches easy, sits flush, and pops open when the cable is pulled.

Day 5: Did a little welding on the quarter panel underneath the gas tank today.

The panel wraps underneath and around into a J channel. It was cracked active the bottom and up about 1.5” into the quarter panel.

Added a doubler into the Tip of the J. This definitely stiffened up the quarter panel.

Like so

Now to start stitching the crack closed. This is after 3 passes and a little grinding. Patience is critical as I’m only pulling the trigger about 1/4 second and stitching every 1/2” or so.

Hood has much less flex now. I’d call it normal flex. And an even gap front front to back

Day 7: yesterday I picked up a hammer and dolly kit and I started today doing some hammering which quickly turned into cutting. Once I crawled underneath the front end an idea reared its ugly head...it said, "Hey, if you have a new spare tire well coming, why don't you cut the old one out?" So, I did.
Image may have been reduced in size. Click image to view fullscreen.

Easy enough.
Image may have been reduced in size. Click image to view fullscreen.

But then upon closer inspection, there's some ugly rust lurking and a lot of holes where they attempted to re-weld the bumper mount to the lower passenger quarter. So, I cut off the bumper mount.
Image may have been reduced in size. Click image to view fullscreen.

And so, I did some serious soul searching...I've decided to order a front panel.

Oh yeah, that's ugly
Image may have been reduced in size. Click image to view fullscreen.

And the driver's side is only a little better. So, while I'm waiting on both front panels to arrive (won't be able to order until 28 December) I'll move on to other stuff, though the lower spare tire well will be here Wednesday.
