Looks like you need a new to you used fuse box. The one you have now is pretty much parts. The repro ones are made of plastic that does not hold up to the same high heat as the OG ones. Then clean that up with soap water followed up with vinegar soak to clean off the corrosion. A must to solder up the clips inside the fuse box to get rid of voltage drops. Need a proper fuse box clip instead of the DPO self tapping screw.

Needed starter relay..starts instant now.
It’s taken so long because we care for our mum & are renovating our homes.
Just 2 older woman doing it ourself.

That axle boot will tear itself up in that position. The split should be at 3 or 9 O'clock, not 12 O'clock like it is. As is the axle flexes up and down there and the split is not as flexible as needed in that straight up position.

Also helps to push the small end in towards the transaxle about 1/4" before tightening that end hose clamp to keep the boot from over stretching when the beetle is jacked up for maintenance. This keeps the boot from over stretching and tearing.

Need a higher wattage iron to do the work quickly without melting the fuse box.

Your electrician should invest in factory brass terminals and crimper tool. Those cheap terminals do not seal up enough to keep out corrosion between the wires and terminals.

Kind of hard to tell without our 3D glasses. Is the accelerator cable hitting the nut on the throttle shaft??

If so, what is the VW part number on the intake manifold??

Auto electrician spent 8hrs..all working now.

Starter Bush’s
Top left...6 v. Supplied by geno on sambo installed in bellhousing
Worked well on bench test even with crack right threw it.

Top right..12v supplied by geno..doesn’t fit starter.

Bottom right was the 1 we removed.
Stuffed & why trouble starting

Freezer didn’t help..we just beveled edge a tad.

Finally got through reading the whole thread, quite a journey and you stuck with it. Good on ya!
There is a wealth of knowledge on the Samba, once you filter through the advice but invaluable.
Keep at it and you'll be out the other side and cruisin' the rest of the summer. Looks like you are getting some insane hot weather!

Edit: spent Christmas Day on Lake Macquarie a couple years back. Beautifull part of the world.
