I custom ground 1 on the sides so it can be driven into the bottom of the plunger and grabs it firmly with a good interference fit.

I have always been able to retrieve any plunger out of a case... The stuck ones usually have some corrosion built up around them. A little W-D40 and some patience + a back-and-forth twisting action will free them.

-And no, this has never damaged or deformed any of the plungers or damage the plunger bore in any way.

That will work. Why does the book say M10? I'm getting an M10 tap today from Amazon. Looks like I'll get an M12.

When I was thinking of tapping the plunger in my mind I was thinking of tapping the top surface with a 1/4-20 not the ID of the plunger wall. Which this will fit.

And as mentioned above, taps are usually 4-point, but a correctly fitting 12 point (or 8 point, for that matter, and I have a few SAE 8-pointers found in el-cheapo socket sets over the years.) socket will turn it. I think most 40 piece tap/die metric sets will have a tap that will work for this.
