^^^ All depends on the size of your hose...
After rereading this thread, my plan for the old 2.1 is 1.5" hose plus
cable ties for insurance. If I had a 1.9 I'd use screw clamps for sure...

I am thinking about doing this to eliminate any possible vacuum leaks. How difficult is this job? I plan on upgrading my fuel rails and it might be a good idea to tackle this. From what I understand, I need
4x Intake Manifold to Plenum Boot
2x Engine Intake Manifold Gasket
1x O-Ring for Breather Tower
1x Throttle Body to Intake Manifold Gasket
new fuel injector seals also will be going in.
Am I missing anything? Does anyone know a good source for silicon plenum boots? _________________ Brandon

i am just doing the same thing. All out, plenum and intake tubes painted. I bought all the items you have on your list. Just add stainless clamps for the boots(4) |

Difficulty - not very, no special tools.
Time - less than 2 hours to take apart, probably about 2 to put back together. Plus time to clean and paint. Once the runners are off, gently plug the intake ports of the head with rags so you dont drop anything down there.
Silicon Plenum Boots - Amazon "HPS HTST-150-BLK" 12inch lenth, 1-1/2"ID Black.
Clamps, not sure where I got them, make sure they are SS. _________________ '91 GL - 2.1 automatic named Klaus for weekend adventures.

Thanks so much! I'm going to tackle this project this weekend.
Those hose clamps are going to be expensive!

Shag - those clamps may be overkill... I think I picked mine up at autozone or something for much cheaper _________________ '91 GL - 2.1 automatic named Klaus for weekend adventures.

Overkill is underrated.
I guess that doesn't apply to this. Especially cause some people are using zip ties! I found these. From my research I gathered the Hoses have an Outside Diameter: 1 7/8" (48mm). These are 2" and I think will work. And half the price.

FWIW: Because I'm cheap, I got 2 of these for 1/2 the price... (barely $15 total)...

If u have a lowes home imp. store around you, they sell contractor pack of clamps, 10 pieces SS about 8 bucks. 7/8 to 1 3/4 in. sizes. Great deal. |

Yeah, I don't think this is a place needing high end clamps.

Boy oh boy what fun!
I removed the plenum today. I found out one of the 4 bolts holding the oil breather was very loose! The O-ring gasket for that was very brittle and snapped when I slightly bent it. I have quite a bit of oil on the engine that was behind that tower. Phone died so I could not get a picture tonight. I am hoping that was the reason for all that oil on that top side of the engine.
Any tips on removing the old gasket? I stuffed shop rags down the holes. I guess I should take the time to test my aux air regulator. _________________ Brandon

As far as removing the gasket I used a wire toothbrush. It took a lot of work, but I got the job finished. It seems to run better. My engine still shakes quite a bit but that could be because of motor mounts.
To summarize, I replaced
-intake gaskets
-fuel injector rubber/seals
-MAF sensor gasket (wasn't really needed)
-Oil breather gasket (highly needed)
-Throttle body gasket
-4x Plenum tubes
-All vacuum lines with clamps on almost EVERY connection
-All new fuel lines per GoWesty with anti-rub sleeves
-Van Cafe's fuel rails
-NGK spark plugs with .028" gap
-Added capacitor to MAF for vanagon syndrome
While I was in there I cleaned up the engine a little
-Cleaned MAF sensor
-Cleaned Throttle body
-Cleaned inside Plenum + intake tubes, painted both
-added dielectric grease to electrical connections
-added liquid electrical tape to some electrical connections
-tested aux air valve
It was a lot of work, but I am confident in everything I replaced. _________________ Brandon

I never thought I'd see the day where I would be correcting Chris on the message board, but it seems that the 2.1 runners actually require 1.625" (or 1 5/8") ID silicone hose. I bought a 2' length of 2" silicone hose from the link above, and the diameter is way too big. Got out the 'ol calipers on the runners, and they seem to be a perfect fit for the 1.625" hose that they offer. Just wanted to put it out there in case anyone else embarks on this project. I'm taking suggestions on what to do with the 2' of 2" silicone hose. Points given for creativity. |
So If you have a 1.9L I guess the question is to go with the 1.625ID or the 1.5ID hose?? Anyone? |

I'd add, the intake runner gaskets have a correct orientation, that could be easily missed. Ask me how I know. _________________ ☮️ |

Correct and the orientation is noticed. I guess if I went with the 1.6ID, I could just use the cheese grate hose clamps and still be ok. These old woven stock ones for the 1.9 are 2"ID it looks like. I was looking to see what others are using on their 1.9s. I know, I know these 1.9s are becoming somewhat obsolete. Ha! |
