So, I went to look at the 90 tintop I'm getting.
Happily it has “factory” A/C!
Sadly the duct from the evaporator to the overhead front vent assembly is missing, just a few metal plates screwed to the headliner.
I've read a lot about fixing these flimsy ducts and always thought "glad I don't have THAT headache to deal with!"
Well, now I do...... only I don't.
This site is full of clever resourceful people, despite searching, googling, whatever, I see that NO ONE has attempted to construct new ducts.
So I'm wondering...... have you already invented the A/C duct replacement?
Or how would YOU make new duct work?
Off the cuff, I'm thinking 6” schedule 20 PVC drainage pipe with the molded in hubs.

Heat it up and weigh down the top to force it into an Oval shape. Once cooled it should stay as an oval.
Now it is a simple matter of hanging it from the existing brackets.
Once hung...... make it pretty....... hmmmm...... a velour fabric? Carpet? Live with the hideous green color the pipe often is?
Ideas welcome.
I don't need all the vents to cool the passengers along the run.

Some vw friends installed one of these in their poptop. The duct was removable when camped, but took up space. They made up one from rip stop nylon. It worked fine and folded up nice when camped. _________________ ☮️ |

I removed mine and it didn't seem to make any difference. The car stayed cool just as before. |

Ohh look, one just dropped in and offered no useful advice other than diatribe as normal.
Dave,
you can fab something neater out of coroplast and cover it in a vinyl or velour.
or indeed over time someone will have the parts out of a parts van.
you don't need to have the tunnel for it to work as well as the rear AC in a westy. the back bit is essentially the same as the westy. |

Seriously, just find the missing piece(s) and install them.
Not a big deal and no need to re-invent this. The real issue was when these were new they did not originally have the metal brackets spanning across the mounting screws. They only had the screws with regular washers. In about 1989 when I had my duct down to add some custom wiring to my 1988 model, I saw this issue and added some very large "fender" washers for better support. About a year later, VW issued a safety recall for falling ducts and installed the better sheet metal brackets instead of my washers.
If you're are broken in the mounting areas, I'm sure you can reinforce them and they'll last indefinitely. My 1987 Syncro's ducts have lasted 33 years despite some serious washboard and numerous 4-wheeling adventures.
I LOVE the way I can have A/C aimed right at my face in the front!

Well don't go fabbin up anything just yet.
I think I have the parts you need.
I have a 90 tin top with duct work that looks pretty much just like that.
I am in south east Ohio so not too far from Joizee.
Maybe we can meet halfway and make the deal.
I don't have the patience to post these sorts of things up for sale so my attention span (or lack thereof) is your golden goose.
We can work out shipping or a meet up and it's all yours free of charge. |

Got your message and replied.
As far as parting it out, I am only just removing the factory AC parts as I have plans for A different AC system.
The van had no compressor and some of the lines were missing when I got it.
At this point the system has been open in several places for several years so it would all likely need replaced to make it functional anyway. |
