Yes sir & thanks!! I know it’s an I’ll conceived pairing but… I’m an idiot that wants to get it running & will deal with the failures when they fall. My only hope to prolong its impending doom is to hamstring the torque of the engine & my desire to play with it by retaining the stock clutch…. Yeah, let the amusement & simultaneous disdain begin.

Instead of dumping thousands of dollars acquiring shit that I may or may not use, ima gonna use what I got & roll it until…. I sell it, move on to something else (yep, I have the attention span off a goldfish.), or it gets wrecked (which is a close second to that attention span thing. (I have lost 18 cars due to accidents caused by other drivers).

Besides, who doesn’t love getting to say “I told you so!”? Hell, y’all should start a side bet as to how long it actually stays together, if it gets together, and then whether it gets sold or wrecked first. Evil or Very Mad Rolling Eyes Crying or Very sad

Hell, you’d think that I would have been the one to total the Ghiapet but no, that too was taken out by some dipshit strung out on “energy drinks”.

I shit you not, that dumb ass started apologizing for backing into me & I hit record on my phone. He actually told me the he was on the way to a store “looking for them Monster low carb energy drinks, I been to three stores already…”. Jesus fu%*#g Christ, he’s twenty fu%*#g years old, he’s gonna need to spike them with meth by the time he’s 30.

Y’all won’t believe this

I guess I did inspire you!

I saw you'd posted a couple pics in the gallery yesterday and came to look for a thread.

Have fun! And start planning for another transmission!

One thing to think about a little bit, is will you need to redo mounts you've build to reposition the engine or anything when you blow that thing up and decide to replace it with an 091?

Eh, more like pushed me over the ledge. Razz

I am hanging the engine where it needs to be to clear the fuel tank, this means that the transmission gets pushed back 3”-4”. Plenty of room for other transmission options later.

Huh, I guess someone does make a conversion.

But where is the fun in that?

I build shit (literally in some people’s opinion) & share it here to show that, with a bit of ingenuity, people can still build these on a budget.

That being said, here comes the mount…

With the jig made, I started clamping select pieces of scrap steel to the mounting points & then filled in the voids with more scrap. Once it was tacked together, I then drilled through the holes in the jig to copy the original mount. (And forgot to take pics along the way.)

However, once I welded it together, I removed the bracket & laid it on a piece of hobby steel sourced from a hardware store & scribed the profile of the bracket onto it.

After carving it out, I then fused it to the bracket to be.

Here is the profile of the original mount compared to the new one.

The biggest hurdle of this bracket is the fact that the oil dipstick tube wants to be in the same space.

So I decided to coax it out of the block…

I then drilled a couple holes in the bracket & trimmed out the space in between.
Image may have been reduced in size. Click image to view fullscreen.

The dipstick tube was still a bit wider at the ends to fit through the bracket so I opened up the slot in the bracket as much as possible, & still look decent, and then trimmed the flange on the tube ever so slightly.

And slipped it through.

With that done, I bolted the bracket up & slipped the dipstick tube into place.

Now that I know that it works, I continued paring it down.

So, onto the driver side bracket, er… ummm… passenger side bracket…. Ahh WTF ever, the passenger side bracket that is now on the driver side since the engine is turned around. Laughing

Anyway, I shnagged the other mount bracket off of the Passat BHW engine & tried fitting it but the ALH turbo was all up in the way.

The green circle shows where the lower bolt hole on the bracket is & the blue circle shows where it needs to be, there just ain’t no way that it’s gonna work.

So the only reasonable option is to lose the turbo all together, it'll still have more power than the bus did stock. Evil or Very Mad

JUST KIDDING!!!

I also pilfered the turbocharger & exhaust manifold from the Passat, here it is next to the ALH turbo.

I then bolted it, and the mount bracket, to the ALH engine.

Man that Jetta mount looks like shit in there…

Let’s lose that.

So… before I get any further mounting this lump in the beast, I decided to continue with an engine that was going to be a bit more permanent. However, good ALH engines are pretty popular lately & I have installed four of them in customer cars in the last 3-4 weeks.

While I have several good ones laying around, Ima gonna build a mutt motor out of the usable shit that I have laying around, this is likely to trigger gag reflexes & repulse, well… damn near everyone. Razz

I started with a short block out of a 2003 & bolted a head that was in the trunk of another car to it. It had been in there a while so the cam lobes had flash rusted.
Image may have been reduced in size. Click image to view fullscreen.

Image may have been reduced in size. Click image to view fullscreen.

So I buffed them off with some emery cloth…
Image may have been reduced in size. Click image to view fullscreen.

Image may have been reduced in size. Click image to view fullscreen.

I then hosed it all down with some brake clean & drizzled some assembly lube over the cam lobes…
Image may have been reduced in size. Click image to view fullscreen.

And walked it through.
Image may have been reduced in size. Click image to view fullscreen.

Once done with that, I locked the cam at TDC & tossed the valve cover back on.

I continued to assemble the mutt motor as a few missing bits & pieces arrive. The first to get installed was a pilot bearing. True to VW nature, this bearing’s compatibility spans at least five decades, I ordered this one for a 2006 Jetta with a DSG transmission.
Image may have been reduced in size. Click image to view fullscreen.

And stuffed it into the crank using a socket as a drift.
Image may have been reduced in size. Click image to view fullscreen.

Next up was to swap the Golf/Jetta oil pan with one for a 2002 1.8t Passat, this also requires the matching oil pump pickup tube.

So off with the old…
Image may have been reduced in size. Click image to view fullscreen.

And in with the Passat one.
Image may have been reduced in size. Click image to view fullscreen.

After reinstalling the windage tray, I applied a bead of sealant to the pan…
Image may have been reduced in size. Click image to view fullscreen.

And gave it a quick schmear…
Image may have been reduced in size. Click image to view fullscreen.

And it was off to the races to get the pan on & tightened before the sealant cured, here it is mated with the engine.

Meanwhile, back at the Nofucksgiven Garage, I forged ahead in my quest to assemble a rolling grenade that’s sure to annihilate small towns with the first release of the clutch pedal. Rolling Eyes

Today’s task was to modify the coolant distribution pipe. Ideally, I would have sourced one from a manual transmission car but all of the current scrap engines are from automatic cars (since the automatic transmissions are the weak link.).
This tube juts out right where the front engine seal/fuel tank shelf is, and since I try to not cut up the body, I need to modify this.

So I removed the distribution pipe…
Image may have been reduced in size. Click image to view fullscreen.

And lopped this little bastard off.
Image may have been reduced in size. Click image to view fullscreen.

I then pared a section off the tube that was removed.
Image may have been reduced in size. Click image to view fullscreen.

And fused it to the pipe.
Image may have been reduced in size. Click image to view fullscreen.

After checking that it was water tight, I shot it with some paint.
Image may have been reduced in size. Click image to view fullscreen.

And bolted it in place.

This morning I transferred the adapter plate & flywheel to the mutt motor.
With those attached, I liberated the clutch from the engine out of the Ghiapet.

With right at 50,000 miles on it, it was not quite completely broken in. There’s still just a bit that has not been worn enough to make contact.
Image may have been reduced in size. Click image to view fullscreen.

Anyway, I then hung the transmission off the end.
Image may have been reduced in size. Click image to view fullscreen.

Since the gas tank goes in first, I needed to make the necessary modifications to it before putting it all in place. The diesel needs a bit more flow than the original outlet would allow so I removed the tap & the filter sock. Fortunately, since the bung in the tank is is larger to accommodate the filter sock, it is just the perfect size to house a larger tap. I sourced a 1/2” “Sharkbite” brass fitting from a local hardware store that has this convenient little flange on it & slipped it into the bung.
Image may have been reduced in size. Click image to view fullscreen.

Now, the only modification to the outlet is the need to hog out the retaining nut.
Image may have been reduced in size. Click image to view fullscreen.

With the nut opened up to the correct size, I slipped it over the brass fitting & tossed an aluminum crush washer over the other end…
Image may have been reduced in size. Click image to view fullscreen.

And tightened it up.
Image may have been reduced in size. Click image to view fullscreen.

Now I just have to concoct a return line…

Just discovered this and I like your style. Fabricating is different for every single person and I think I might learn from you.
Having said that, I disagree with the fuel tank outlet. (Not the sock. I think the filter should be OUTSIDE the tank) But I feel that 8mm hose will pipe enough DIESEL fuel to move any bus 95mph. Ever see how big the hole in a banjo bolt is? Also, my brand new from Giles AAZ pump has a 8mm hose barb. (not sure the TDI pump size tho.

I believe that the stock early Bus hose is 5mm or 5.5mm, the ID of the original tap on the tank is closer to 4mm, THAT is why I opted to find a larger tap. The fitting I used is made to fit a hose ID of 1/2” which means that the OD is just a bit larger than 1/2”, the ID is closer to 3/8”, which is still more than enough. The only reason that I went this large is due to the fact that it fits into the bung but the flange on it is larger than the ID of the bung, giving it a sealing surface. I can step the hose ID down from there.

Yes, I have seen, literally, thousands of banjo bolts, and while the passages in them are smaller than the ID of the hose attached to them, there are multiple holes.

Just for future reference…

But it's a diesel tank now...
Just make sure we're on the same page here.
Diesels are the only OLD VW's that use banjo bolt connects.
