Got a few hours in today. Apparently it will be all I get in the next few days.

Returned to the Front Bulkhead Panel and the rot at each lower corner. I wanted to see how bad it is. So......

I cleaned the black sealant off of the metal.

Back at it!

At the last installment, beer was being drank! So from there....


The beer was most excellent! Turkey day was awesome because we had ham, and beer! And it was on Friday!

Followed that with spending time with the family. Always a good thing!

That gets me to Sunday. And here I go.....

Pulled the Bug out and rolled it over on it’s tummy. Then went about squaring up the previously removed flap of steel at the Nap hat bottom.

Then I rounded up a cut off for a filler piece. This piece has to bend in half while also having a flange. Let’s start marking and cutting. I am going to go through each step. All of them! So, here is the piece. Rough sanded to get the latent rust off of it, and a notch in a spot I think it will be at. I then marked the bend and the cut off line, both rough guesses. I like to get the piece down to as small as comfortable sizing.

I then check it. It looks close and then draw a line for the flange bend.

I then bend the flange with some linesman pliers. It takes 3 runs of bends. Each bending it about 30 degrees. It finally gets to 90 degrees.

Then over to check the fit.

Then guess at the butt weld end and mark the cut. Then cut and check.

Check, mark and cut again. Missed it by 1/16”. Better to big, than too small!

Back over to check it. It is good, so I will mark the official bend.

Cut the flange and bend it.

Looks good. So, mark and cut the other butt weld.

Looks great. So let’s clamp it into place and mark the inner edge butt joint.

Oh, looks like a tiny bit more needs to be removed from the other side.

Remove, trim, reset, clamp, check. And.......
IT LOOKS AWESOME!!!!

Flap disc all the surface rust and hit it with weld through primer. Then reinstall it.

Then weld, grind and prime.

See those blow through. That’s thin metal that has rusted, SO THIN, that when trying to weld it to the patch, the arc just blows holes through the panel. That’s okay. We will deal with that in a week or so. Let’s stay on strengthening up the pan to body area. As these keep the channels from twisting.

Hey Brah!
While I'm still heartbroken by recent events in my life.
I'm still following along on this build.

I sit back and wonder how you thought up the different repairs and grafts that you are doing on this little car.
It's truly amazing to see the weekly transformation from junk, to a remade goodie that you have come up with.

That rotisserie is brilliant. And has upped your game in getting the car on the road. One of these day's.

Keep at it. It's a long journey. But in the end it will be well worth the time and effort that you are putting into your project.

Thanks Perry! I enjoy the attention! I am on the 5 year plan. Not rushing anything, so that may change, as life often does!

Yea, sorry about your Bug. That’s a big hurt fest. I feel your pain and wish you could gain some sort of resolve. I have had buddies who had their Bugs taken from them. They all got super depressed for awhile, but all of them ended up buying another Bug. It is in the blood!

Glad my rust bugket (yes I wrote that right) and I help to elevate your current mood. Nothing is going to happen this weekend. My wife purchased Van Gogh tickets for my birthday the past, past March. Right before the whole Covid thing hit! This Sunday we finally get to go see the exhibit. So excited!!!

Another 4 hours!

Stated off rolling the Bug out and rolling it on it’s top.

Then, onto repairing the rust holes at the Nap Hat corner.

Marked out what felt bad, plus another 1/2 inch.

Then I cut out the piece and cleaned up the edges.

Pulled out a small remnant piece of sheet metal from the scrap bucket and shaped a piece to fit the hole that I just made.

Cleaned the piece up and hung it in place with a magnet.

Welded it into place. Forgot a picture. Sorry!

Then rolled the Bug on it’s side.

Welding up a spot on the luggage shelf that I could see light through it. See it?

Here it is on the interior side.

Welded that up, ground the weld down, sprayed some primer. Sorry, no picture.

Then, onto the ragtop. Rolled the Bug back onto it’s top.

Took the cut off wheel and cleaned up the seam between the previously cut support.

Then welded it up.

It is so easy working with the Rotisserie. I actually walked through the door to perform these welds.

So easy! And the welds come out so much better, too! Gravity real does work!

Then onto the courtesy light area. The supports I welded in, ended up tearing away from the body when I was wrenching on the support bars, tearing the metal. I now, fortunately, get to weld them closed.

Then onto the other side of the ragtop.

Also had to place 3 plug welds at the very furthest rag top support piece. This is the before. Forgot the finished up photo. Again, sorry.

Finished off with removing the rusted, entombed screw shanks at the pull straps. Welded a nut onto each screw and twisted them out.

Them removed. See the copper backer I use. It finally made an appearance. Only because it was too damn hot to finesse it out of the light cavity!

Ground down all the welds at the ragtop, both today’s welds and previous welds. Then sprayed some primer on them.

Got 4 more hours on the Bug!

Pulled it out of it’s home and dove into grinding. Ground down some previous welds and primed them. Then I moved onto the missing weld nut at the rear apron. 2nd one up from the bottom rear.

Here is the weld nut that will get welded in.

Scribed it onto the sheet metal so I know where to drill the plug weld holes at.

Then drilled holes at thr 4 corners.

Then installed the weld nut, securing it at the backside of the panel by using a bolt, a few washer, a few nuts and a brass nipple.

With the brass protecting the hole, I went ahead and plug welded in the nut.

And with the brass fitting removed.

Ground the welds down and primed it.

With that completed, it was onto the lower A pillar, passenger side.

Pulled out a left over piece of sheet metal and sized it up.

Cut out an oversized piece to start off with. I then bent a weld hem into it.

Had to force it to bend, but bend it did!

It was then time to remove the rotted steel out.

Cleaned it up and shot some weldable primer onto it!

Placed the patch piece.

Then set a tack weld.

Bumped the piece a smidge closer to the pillar bottom.

Then I welded it up.

Then I ground down the welds.

Looks pretty damn good!

But let’s take care of the rest of the damages.

Cut another patch and checked it for fit.

Cleaned up the weld surfaces and primed them.

Primed the back of the patch panel and set it into place.

Then welded several tack weldsand cooled them down. Then ground them down. Followed by another round of tack welds, grinding and sanding.

Then more tack welds, more cooling, then more grinding, followed by more cooling.

Sanded it down, primed it and fitted up the fender for a looksee!

That’s when I sat the hood down onto it and ....started seeing the end! Finally, it is starting to get to the end of metal work!

The car has come along way from the rescue from the deep end of the HB Pier. To where you have taken it to date.

Isn't there supposed to be a vent/drain here? You know, the bottom of the Bermuda Triangle!

Yes there is! I was debating cutting a slit, like stock ones; or drilling a hole. Probably going to drill a hole but might ask this question in the forum.

Nice catch! Later Bugs had a bump out in the weld flange that was stuff with a check valve. Looks like a ear plug! Odd stuff!

Got right into that front fender. First up, was pulling a flat spot on the inner radius back into alignment. It took 3 pipe clamps, a 1 pound hammer and a dolly. But I got redone!

Here is the flat segment in the curve. There are 2 creases from the hit, it took. I tried pounding on it, but it did not move, AT ALL!

So, I broke out the pipe clamps to hold the two points (the creases) while I instilled some respect into the fender edge, with the 1 pound hammer.

I ended up being fairly successful. It could, maybe, use another 1/16 of an inch; but I can live with where it sits right now. May end up cutting the creases and welding in some unfatigued steel. But that is for down the road. Right now, the goal is getting the main body ready for the blaster.

Still need to address a fold and tear at the apron interaction point too. I tried smacking a high point right there, on the fender, but the hammer ricocheted and left a dent in the apron. Now, I am making more work for myself! Not cool braugh!

I then pulled the other front fender out of storage and pounded some dents out of it. Then installed it onto the car.

With both fenders on, I could see that both quarter panels had been knocked in towards the trunk, along the fender joint. So, I spent some quality time with my hammer and dolly, working the dents back out. They still need some massaging, but they are way better.

Admitted dumb ass here! Shocked

Why would you not take the fender off and straighten the lower edge against an anvil?
That way you wouldn't create more work for yourself, denting the apron.

Happy to see you already labeled what I was thinking! That was a joke!

No question is a dumb question. I am a firm believer of that, providing that question does not resurface!

I was massaging the fender to match the apron. There may be a 1/16 of an inch difference in the rounded portion between the fender and apron.it would take way too long unbolting the fender, give it a few strategic wacks, reinstall, check, remove, swing the hammer, on and on..

I managed to get the two panels to match each other, and knocking that tiny ding is super easy!

Got another 6 hours in today!!!

Started in on the trunk floor welds that required some grinding. Set the Bug on its side to get a better understanding of what was needed.

Here, so you can see the results of the weld puddles looping down. Those copper bars keep this from happening! Did not have them when I did thesewelds.

I started off trying to grind those with the body on it’s side, but it was not comfortable. So, I flipped it on it’s back.

Finished that off and went about installing the other front fender. Then I installed the running boards, so I could finally check the body line on the bottom of the panels.

Check these out. SO REWARDING TO GET HERE AND SEE THIS! ALMOST PERFECT!!!! Needs a little tweaking on the driver’s side quarter panel lower edge.

I have been asked several times now, what size and what material was used for the rotisserie that I made. I can not take full credit for the design. Many others have tried, made something that worked and a few wrote what they missed. I am Uber appreciative of those that traveled this path before me. Thank you, as it made the process so much easier!

Here is what I made. It works great! The center of balance is perfect! But it has changed as parts have been installed on the body. BUT it still rotates easily! It has been so cool to make a functional tool with the skills I have gained going through the years.

The steel is all 1/8 inch steel. Going to a thinner gauge may impact it’s use.

Just checking in to give props and wish you a happy holiday..

I look at this thread all the time and study everything even if i don't post up.

When you're doing your panel fits take extra time and make very sure the gap at the frunklid is tight and even everywhere.
You'll often have to fit the front apron to the frunklid instead of the other way round.
There's a lot of variation in those front hoods.
And cars always seem to be going forward when they run into things..

See,

And you didn't take your time to make that whole gap super tight,
The wind comes thru on the highway.
And it makes it windy and cold in there..
Even with the windows up, the cold wind blows - and thru the radio grille..
And it blows on your girlfriend..
And then she gets cold, and then colder, and then really really cold...
And you know how that can go....

So don't be like me.
Make sure you get that sucker 100% tight all the way around.
