I do CAD design for a living.
3D modeling all day long, including lots of surfacing of ergonomic shapes and the occasional mechanical prismatic shapes.
We also do tons of 3D printing/prototyping. We even make tools for molding and holding fixtures with 3D printing.
3 printers in house
I wish I could help you guys out, but management would probably not like it.
If I could afford the software, it would be a pleasure to design something that is related to the Vanagon.

I cut mine out using a ~2" hole saw -- that thing is BURLY, and i dont think its an issue. I talked to the bostig guys, and they didn't think it'd be a problem.
