Bob from Banner Elk dropped off his bay for some rust repair today.

The westy is in really nice shape and super sweet interior. It does however have some rust issues.

A little beat up around the headlight.

Of coarse the window bed has some rust. Cool to see the previous owners got some use in Wisconsin state parks. To bad the window is cracked cause stickers are cool.

Left rear is really nice with just a small dent.

Apron and decklid real rusty but with the help of a donor lid she will be like new.

Battery tray and right rear will be replaced with rust free new panels.

Again rocker in and out look great.

Same dogleg rust on this side and floor looks a little crusty.

Overall a really nice bus and i am sure there will be some suprises along the way. I think I will tackle the headlight first as it seams to be pretty solid and no need for the welder.

I managed to get back to the garage and with the help of a few hammers, dollies and just a touch of heat the head light is much straighter.

I took the door off for easy excess to both sides.

My bus has similar rust issues, slightly less severe. I look forward to seeing how you tackle rest of the rust.

Took the windshield out and cleaned up the window bed and looks like a call to Monkeynut for some funky green metal is in order Laughing

Could you PM me and give me some advice as how to remove the metal piece in front of the dash. Or if there is another link point me in that direction. I am planning to repair the area under my windshield as well. Thanks!

This gives me hope in my bus. I've got similar rust issues, except my passenger floor has a 6" hole straight through it, and the bottom of my sliding door is pretty much gone. I'm almost afraid to ask what rust repair like that costs..

Started working on the grill area and had an unexpected visitor. Shocked

So out goes the bus and on with the cover for a nice bug bomb!

Not super rusty but in need of repair to prevent further holes.

I like to use 20 guage sheet metal for any and all panels I make. After test fitting I use 3m's weldable primer on the inside to help prevent future rusting from the inside.

Grinding and being patient as you weld helps prevent warping and pin holes in the final repair.

I like to use straight edges through out the repair to keep track of the panel and reduce the amount of bondo needed before paint.

I was also able to make it down to Monkeynut Vw for a very nice funky green window bed panel! Cool Hopefully will have time tomorrow to trim it in.
