Found the same on my van. This summer during screaming hot weather and with a bad back, I put the van under a tree and cleaned these spots and the engine compartment with Simple Green. Very therapeutic. On that relay, Rubba chicken told me

Ok, Houston.......WE have a problem!

I mentioned in a previous post what my plans are for the cracked seam sealer.
Sandblast
Squeeze in Body Panel Adhesive
Prime
Paint

Well, my adhesive came in and I went to pick it up...... It was $60, expensive but not too far out of line IF IT WORKS.

No applicator gun I had asked for, it takes a special two tube caulk gun to squeeze out the two part epoxy and mix/dispense the product.

Applicator gun...... $499.00!!!!!!!!!

Um.........NO!

So, I'm still going to sandblast the old seam sealer out but will install a 21st century version. 3m08405 clear, high solids, flexible. Dispensed from a caulk gun.

I will probably prime first using an Epoxy Primer to seal the metal and apply the sealer over the primer.

Depends on how you want to do it but that two part adhesive can be used without the special gun. BTDT. You can push the plunger for each side of the tube (cap off the top of course) by 'hand' to dispense an equal portion from each onto a paper plate and then mix with a stick and apply as you wish. It is messy and not as elegant as using the gun and special nozzle, but heck, it is just a two part epoxy.... Very Happy

Thanks but I need a very neat and controlled application system. It is very visible right there on the exterior of the van.......appearances are everything!

The panel adhesive I viewed as the best....... Option #1

The seam sealer is second best. The first seam sealer lasted 20 years....... If this last that long, it will be my children's problem the next time! I'm sure they will have taken Dad's keys away by then! Shocked

Last week I had removed the Intake Air pipe from the Right Rear "D" Pillar. It feeds air into the Air Filter for combustion.........

Upon removing the Assembly it became clear that I was being short changed on Air!
The flexible pipe is made from a paper/aluminum/plastic product. The exterior has a thin plastic layer but the inside is old school paper air hose as was used on Air Cooled Engines for Decades.

Anyway, it was badly crimped where it made the 90 degree turn at the bottom of the Pillar.........

As you can see the pipe is an oval shape.
Desiring a better alternative I held it into a circle and measured the diameter, it showed a nominal 3". Next I located a plastic universal air intake pipe made by Spectre Performance #8741..........

I installed the new Spectre hose with Zero issues. I taped the end that fastens to the intake scoop using electrical tape....... As the factory had done originally.......

The 3" round hose will NOT fit down the "D" Pillar so it had to become Oval.......no problem, simple, cheap, effective and a tad brutal....... I laid the pipe on the floor and gently stepped on it until it was oval! Shocked ........

I slid the hose into the Pillar guiding it down until I was able to clip the scoop onto the provided tabs to hold it in place.......

BEWARE!!!!!! There are many sharp items in the "D" Pillar!!!!! One of several "leaks" I developed!...........

So I've been TALKING a lot about my cracked seams but haven't been DOING anything about them! Shocked

Decided, now is the time.
My original plan was to sand blast out the old sealer......but that was when I was planning on using Panel Adhesive.
Now I'm going to use Seam Sealer so primer is actually desireable.

How to get the old Seam Sealer out? It is hard and dry.

I could dig it out with picks and a utility knife..........
Or.....

I could use my FEIN MULTIMASTER!!!! Smile

Yes! I LOVE this tool! For those of you who do not own a Multimaster....... You honestly haven't a clue what you are missing out on! (Yes, I've used the new "knockoffs", they pale in comparison)..........

I put in the very thin 3 1/8" Diameter segment Saw Blade. It is only .0021 thick so goes easily into the seam between the panels..........

Wherever I encounter rust in the seam I will still be sandblasting that area.

I found with the tool on a medium speed that it was easy to control and ate that sealer out within seconds!.........

I also used it above the rusted wheel lip to prepare it for repair. The blade will cut sheet metal and spot welds. I'll be grafting in pieces rather than a full panel replacement. Just take care of the rust.....

The blade has a flat side cut on it, like the capital letter "D". Using the point I was able to follow the curvature of the rear wheel seam with no problems.........

That is a smart use of that tool. Mine is parked with my woodworking tools, but I will have to rethink seam repair and other potential uses in the garage.

I plan to repair the cracked seams now, before Winter sets in and do the rest of them before I repaint in a year or so.
For now it's simply..........
STOP THE RUST!!! Smile

The seams below and on either side of the windshield down to the grille are both cracked. To get to them I had to remove the front grille..........

I also removed the front bumper for I have early seam rust behind it and below the lower grille...........

Found my EDIT: COOLING Fan Resistor! ....... Wondered where that was!.......behind the left headlight!........ Of course! Smile ...........
I will pull those headlamp mounting panels and deal with the rust at the mounting tabs while I'm this far disassembled.........

The mice (or is it birds?) have moved in behind the Right Headlight!..........
Also EVERY SINGLE HEADLIGHT MOUNT IS BROKEN!!!!! Shocked Any cheap fixes that last?.........

When I was exploring behind my glove box I had pulled a dash vent hose off of the heater box, I peeked inside and saw a mouse nest just outside the lower flap! I wondered how they got in, I'm guessing that they use this gap in the intake screen that VW left around the grille mount tab?............

I also pulled the rear bumper to gain access to the two lower seams that go behind the bumper end caps.............

Well......... Oh! What the Heck!

I did all the seams! There were only three that didn't need it and why go through this all again later?
The balance of what I did not do last night took 1 1/2 hours total.

I just went ahead and cleaned them all out!

I'll detail them with a knife tonight and prime them. Tomorrow I'll sandblast the rusty bits....... Really only about 3 feet total and only a foot of that is bad...... Prime them and then seam seal them all.

I think you guessed right on (one of) the chiselers entry points. I sealed that with some bits of galv 1/4" hardware cloth, also at the sides of that vent they can get in. I will try to find a pic of mine.

That FEIN MULTIMASTER looks like a great tool for the job. Unfortunately I can't afford $299 or so. Can anyone tell me if they have used any similar device that they were happy with. I'd much rather use something like this than a pick.

As far as I know, I think Fein might have been the first to make this type of tool. Their stuff is suitable for professional all day use. Lately I have seen many competing versions at lower price points that would probably be great for occasional use, hopefully someone who has one will comment. Also the Fein blades are stupid expensive but there are now aftermarket blades that work well too.

There are several brands on the market now, sears, Dremel, harbor freight, etc.

As mentioned, Fein was the first and in my opinion is still the best. The others I've used have been ok and will be fine for this task, but not up for any serious production type work.

Just make sure your chosen brand has a very thin blade available for it.

So, the front grill is off, checking out the mice infiltration. As mentioned, I know they've been in the Fresh air system, I saw their nesting when I had the dash vent pipe off.

A closer view of the scoop, the air is forced up and over the top of the dam...... Notice the ingenious water deflection lip. The rear of the scoop is folded back forward upon itself leaving a collection place for water to drain off while traveling at speed! .............

Nope.

That's the RADIATOR fan resistor.

The heater blower fan resistor is still inside your dash blower box, waiting to be discovered...

It hasn't rained around here for three solid weeks!

I strip out the Seam Sealer and look what's headed to me.... SOON!

A quick cleaning, mixed up some Epoxy Primer and brushed it in the cracks.
"DRY! DRY! DRY!!!!! Please dry! It's warm......but it's humid.... Sad

If the rain holds off Until the Primer dries, I will cover the seams with tape to shed the water.
At least I've got the bare metal covered.

If not........ Oh well............ What's a little water? ......... Rolling Eyes
