The muffler is sounding like shit, I think it's gotta be a blown baffle. Not reall sure though. I'm gonna pull it today and install the EMPI quite pack I was running and see if that sounds better. I know you have been through 3 Phatboys already, I really like it and I'm bumed it didn't last.
My ingintion is in the dash. 68' is a one off year ingintion, impossible to find so I installed an $8 one from AZ. It works fine and has Acc. There was already a hole there from the PO I just enlarged it a bit to fit the switch. _________________ __________

Wifey went to hang out at her sisters house so I tuned up the bus while she was gone. I adjusted the valves, all of them were tight. I checked the timeing and it was out, so I retimed it. Changed the oil and adjusted the brakes. I went to pull off the Phatboy thinking it had a broken baffle. In the process I noticed that the gasket between the muffler and the header was blown out. That explains why it sounded like shit and constantly backfiring. I did check all the nuts and bolts in the system on the trip but it was blown out on the top and you couldn't see it. You can see in this pic, the black was where it was blown out.
I also adjusted the shit plate again, shifting smooth now. While I was under there I inspected the gas pedal linkage and the clutch cable. My hey looked good. I inspected the drivers side CVs and I think it's the outer one that is going bad. _________________ __________

flimsy and rattle a lot offroad if you have stuff in them....just a thought to considor, i have the same in my 78. im looking into a metal tube one with wood centers....sturdy enough for it to be a footrest. _________________ Stuart Zickefoose

Yeah, sorry. I was on my phone all weekend.

Not sure how it broke, when I pulled the muffler off the header the remaining gasket crumbled into dust. It was a white gasket, I don't know the brand. I replaced it with a better one I got from Chirco when I was in Tucson last Feb. I spoke to my engine builder today about adding a cooler. I will have it done before my next trip to the desert. _________________ __________

I know it's more expensive, but since I switched to using only copper gaskets I haven't had any similar issues - and they're reusable. _________________ (ignore the X's ) |

Got home on the night of the 9th at roughly 2200 hours.
I had a total of 2925 miles over 17 days (23rd - 9th)
Oil consumed - 1/2 quart (20w-50 Valvoline ZR-1).
I didn't keep track of total amount of fuel used but rather my MPG's I had a low of 17.3X (due to traffic thru Portland on the way back). Stopped in Coburg, Or. for fuel and between there and Portland I had only used 1/4 tank ~ 4-4.3 gallons and that was with a wind from the northwest. But that damn traffic in Portland dropped what would have been great mileage.
I had a best of 24.3Xmpg (tail wind/s) While my average was ~ 20-21mpg.
Most of the time I was doing 60-65mph. Exception would be the coast drive (highway 1) and 101 from Eureka up to Florence, Or.) where you have a lot of switch backs/grades and speeds anywhere from 15 - 45 mph. This is when the oil usage begins.
Bus ran great but I have developed an exhaust leak right at the flange collar. I removed both heater boxes today and am going to check both for cracks and tig them if found. I found it using a hose and could hear it clearly when holding near the bolts that hold the heat exchangers to the heads.
After removing everything I did take note the the heater boxes were sealed well where they meet the head. _________________ 1972 Westy Hardtop/Type-4 2056cc

Yeah, I found mine in an odd spot. When listening with a piece of hose around the bolts that hold the heater boxes up I could hear the leak on #4. #1 had a very small one in a similar area.
The flange collars are welded on the tubes right where the bolt passes thru and it's in that area. I ended up dropping both the following morning after returning. Now going to check them for crack/s and tig wed any I find.
I read that your valves were all snug upon checking them. Given where you originally jetted the trips elevation changes likely contributed to the change in lash. I did some spot checks on my lash during our trip and I didn't have any that tightened up. I did readjust a couple that were on the .006 loose side but in all they maintained the required .006. But I also didn't have the big elevation gains/drops you had. The highest elevation gain I had was roughly 1900 feet.
