I have seen that type of solenoid before, those are the earlier style.

Spot welds exposed, I tried out the new cutter. Wow! Piece of cake, just use a good center punch to mark the center before you start cutting.

A fire has been lit and after an 8 month hiatus, I've started again. Time for more winter therapy.

This week I started reassembling the motor. This is my first 36hp assembly, so it's been a learning curve. As someone stated earlier the rod torquing was a little tricky, but a few well placed hammer taps while applying torque corrected any issues. After cleaning the case and inserting the dowels and number 2 bearing halves, I inserted the distributor drive gear. Checked clearance at .1". Then ensured the cam followers did the free fall thing in each of their slots with no discernible clearance when rotated in their slots.

Installed distributor after disassembling and cleaning. Lubed and reassembled, it's set to the mark on the top of the distributor face.
Crankshaft installed with number one rod at top dead center. Camshaft follows with the "O" lined up between the two timing marks on the cam drive gear. Then I rotated the crank clockwise and counter clockwise to ensure the cam stays put. Cleaned any oily residue off the mating surface and installed the cam plug with sealant, being careful, not to get any on the journals.

Next up, mating!
For this sealant is applied to the case right side all the way round and at the case stud flats. Slid the right side down on the left and a couple of light taps to seat it. Paper washers on the six case studs with thick washers over that and torqued the nuts to 7 ft-lbs and then 22 ft-lbs, rotating the crank periodically to ensure the bearings were seated and not binding. Then the installed the two cam plug bolts. And then the remainder of the bolts. The two studs on each side of the number four bearing got paper washers and the 10mm nut by the oil pump. Snugged them all and then torqued the periphery bolts to 15ft- lbs again, checking rotation constantly.

Today was long block time. Long day cleaning head studs and running them through a die to clean the threads. Then I was missing one head washer...ugh! Anyway, found a suitable sub and continued with the assembly.

A brand new set of Wolfsburg West pistons and jugs. Must say, a very nice set. Had to set the rings twice due to placing the top side down first and then finding the 1 and 2 cylinder upside down. Finally gave up using my ring compressor and went with the careful finger push method. Got the wrist pins in and the paper gaskets against the case. Gentle tapping with a wood block seated the jugs. The air diverters went in next followed by the copper sealing rings for the combustion chamber. They were a very tight fit and took a little gentle persuasion to get on the jugs.

I was beginning to get a little frustrated with the push rod tubes and once I realized the pushrod and cam follower are installed with them they started cooperating. Heads next with sealant under the lower head stud washers and then torqued the heads.

Side note for end play. I tried the shims that came out of the engine but they were too thick. I ended up with no end play. So I ordered new shims from WW and expect them Tuesday I hope.

Anyway, per the Bentley manual, and based on measuments, it should take a .24mm, .30mm, and a .32mm to give me .0028" end play. Distance from crank to number 1 bearing is 4.25mm. Depth of the flywheel is 3.17mm. Paper gasket is .15mm. Net difference is .93mm. Take away .86mm and I'm left with .07mm end play or .0028".

I'll double check with a dial indicator when the new shims arrive. Hats off to Gary at Rimco and their crew for line boring the case to .020 and polishing the original crank, matching the bearings, and reconditioning the rods. Everything went together nice and easy!

I found a really awesome article from 1998 VW trends for rebuilding a 36hp and it was invaluable. I'll finish up the motor and then finish the pan. Like to have a rolling, running chassis by December 1st. More to follow...

Painted the distributor and restored the Bosch label which was completely bare of paint.

Placed the generator to case gasket and set the generator to hold it down while the sealant sets. Also installed the oil cooler, oil pressure switch, and the oil sump plate.
The oil filler is just set in place to keep debris out.

Shims from WW arrived on Wednesday and the paper flywheel gasket arrived on Thursday. End play is set at .004" and the flywheel is torqued to 217 ft lbs.

Going to take advantage of the warm weekend and do some painting on the pan and engine tin. Things are coming together nicely. Hopefully be done with the pan by December 1st, then start the body work. Going to be a long winter here in the skunkworks...
