Replaced the fuel pump with a spare. No change. Also noted I’ve gotta switch back to the first harness style as the body harness doesn’t match on the double relay. More info when I can dig into diag properly in a few weeks. New job and out of town and I’m slammed. Confused

On the plus side I installed the LED rope light from my 78 into the engine bay. So much better for later evening wrenching or roadside repairs...

A spare used pump?

Get a gauge on it yet? Did you check the flow from the tank or did you just throw another pump at it?

looks like the ol' 13 vs. 11 pin double relay.
they both look like later replacements to me...

this is getting painful to watch, stu. get a fuel pressure gauge on there Laughing

So...swapped back to my original FI setup, with the 13 pin double relay. Fired right up. Fuel pressure at 35 psi. New clean connectors on the fuel pump, all clean and tight on fuel lines (found a few loose ones...) pretty sure as soon as it got warm I had not fully dried the ECU. 3 weeks later it was good and dry. Laughing

Went ahead and took a cruise with my buddy in his lower d 70. Had dragging brakes and after new soft lines and a proper adjustment, he needed to put some trouble free miles on it before he takes it to the great Canadian VW show this weekend in Vancouver. So we put about 25-30 miles on it, got it dialed in great, and got mine all hot and stuff to burn off assembly messiness Smile

Got there, and pulled into a rest stop to check some things...

Found my issue ...Rolling Eyes

The harness was shorting against the block where I couldn’t see it...broken harness causing nearly all the issues. So I had re routed things...and they shorted out while I was running some tests.

Yeah dead short 12v to the fuel rail. Fabulous.

Fixed that issue and determined it melted my double relay (13 pin California model!) (which is the entire issue I was fighting...California vs federal parts)

Then did a valve adjustment and checked head torque. Left head came WAY loose ...so I’m pulling the tin tonight or tomorrow to retorque. Not happy with the engine AT ALL...but gotta make it work so I’ll make it work.

Also, changed the oil and put in 20-50 vr1 valvoline high zinc oil. Set the timing and replaced cap and rotor. Picked up a set of bumpers and some wheels and tires. Plenty to do in the next few days...

Aaaaaand posted for sale in the classified. Engine pulled back a 80-80-140-50 compression test, I’m done trying. I don’t have time, I don’t like this van, and I’m ready for it to be out of my way.

You guys seemed so depressed and disappointed I figured I would do a autopsy...


Estimated 500 miles. 3-4 fuel ups and none were full tanks.

And yes I ran headgaskets. I want the lower compression. I know I didn’t need them. I like them.


But this time #4 didn’t even try to seal right.


Details when I pull cylinders and hand them back to Jerry for a inspection. Last time I use him for VW parts.

I can’t find the pics I took but the #4 piston totally fried. Complete and utter overheated mess of scraped up crap. Gonna call the machine shop in a few and find out what they said.

My estimation is that when they cut the heads, and messed up the geometry of my engine...the rockers on 4 were sitting on the edge of the valve springs and held them open. Add that to much to far advanced timing, and a engine harness shorting out....it will be better next round and I’ll be sure to shim the rockers this time BEFORE I leave town...


This is not a Hasta Alaska adventure...mofo, I can’t afford 13 engine rebuilds!

Looking like if it goes back together and runs properly when it is all dialed in, I’ll be holding onto it for a bit...

If only I could trade rims and tires for engine stuff...only have about 25 rims and tires left to sell from vanagon...I only have the one van!

Got stuff back in my hands...only to realize I was a few head gaskets short...(had 2 2.0, and 6 1.8 gaskets!)

So I got the pistons in and cylinders at least!

Hoping to grab gaskets and finish assembly when I get back next week....

Also ordered new engine lights as these are very tired. New ones claim 1200 lumens in a 15 foot rope...should be a nice improvement!

Well, after a small party from mom celebrating her son made it to 26.... I moved the van over to the carport for final assembly. Not wanting to dive in tonight....I tackled a easier project...lighting Cool

First made sure it worked...


Then ran it along the opening of the pop top, self stickied to the smooth surface the whole way, hopefully it holds!!!

Then tied the dimmer into the dome light (the blue light) so it comes on when the front doors open, and can be turned on while camping too. And it’s dimmable, so easy to knock down the intensity later at night!

All day tomorrow is engine building time...off to bed for a full nights rest! Since I sold my tdi yesterday, this things gotta get me to SoCal Tuesday evening...(arrival Thursday, leaving Tuesday...)
