This weekend I finished up the window sill repair on the passenger side.
I drilled holes in the flange & then plug welded them & then ground them down.

After that, I used a piece of angle iron & hammer to tighten up the layers of the flange.

You deserve the "Most Patient Restorer" award on The Samba. If it were me, I would have given up about 200 hours ago. Wink

But you've come an amazing distance since you started, and appear to be almost there. Good luck!

Great news, I now have 872 miles on the Crusty Pig, bad news, the engine shit the bed last night. Oh well, I tried to keep the ACVW vibe, on to bigger & better.

I made sure that everything was adjusted properly from points to valves to timing. I usually kept it around 50MPH but never over 55 on non-ethanol & experienced a sudden loss of power & quite a racket, it apparently dropped a valve in #4. It still ran & I'm guessing, inverted the valve & lodged it in the piston or head & got quieter , I said fuck it & limped it 8 miles back to where the lonely Eurovan was.

What year Jetta did you pull the seat belts from? I'd love to have some quality belts in my '69 and there are quite a few Jettas sitting in pick'n'pulls around me.

Thanks, I just didn't want it to get mothballed & forgotten for another 30+ years.

I spent another hour working th the donor & pulled the nose off.

Yes sir, 2000 Passat 1.8t. The great thing with the Passat vs the Golf/Jetta 1.8t is that the ECM does not require a signal from the comfort control module & the instrument cluster to function so no need for IMMO delete programming. The Passat's Immobilizer circuit only affects the starter signal. Add to that the engine mount brackets are already attached to the block, I just have to fab a carrier bar, and I already have a Kennedy VW inline 4 to bug adapter that I bought with an engine that I've had for 15+ years.

I wanted to go with a TDI but the bus gearing isn't in the TDIs comfort zone & I just wanted a low buck build with real world drivability & dependability.

I had an 04 Passat with the 1.8t. That thing loves to rev. It was super happy at 4000rpm going 100. so you have a good point about the power band working with the vw trans. I liked that engine a lot. It was smooth and had tons of power. Pretty reliable too.

Nothing much exciting, I jacked up the Passat, supported it with jack stands & unbolted the axles.

Thanks for the interest, I hope I can keep it entertaining.

Yesterday I spent another hour extracting the engine from the Passat.

And here's today's Crusty Pig update, I removed the Passat clutch & flywheel.
Image may have been reduced in size. Click image to view fullscreen.

Then I installed the Kennedy adapter plate.

Then the flywheel.

Then, for shits & giggles, I mated a 002 transmission that I had laying around to the assembly. I'll use this transmission instead of the original due to it having slightly taller gear ratios. I'll have to remove the engine & trans from the Crusty Pig to retrieve the new clutch kit before it's permanent though.

man, if you're going 002 you're going to want to punch a baby in the face. the gearing is just terrible for any engine with any kind of power.

a 091 will have you clutch at 65, and look for 5th...trust me I did it....several times Laughing

Took me a while to break myself of that habit with my 002/1776. I drove a Mazda with a 5 speed for years and at 65 the revs on my bus just screamed at me to shift into the non existent 5th gear.

Thanks Skills, trust me, I know, but the other bus transmission options are still not ideal & I don't have any of them laying around & I'd rather be punching a baby than letting the Crusty Pig become a planter again. This is just temporary so that I can keep it going. After pulling the Passat driveline and looking at the parts that I have laying around, I've got everything to pull off a counter rotational 1.8t with a 5-speed trans that I just removed. I'll be building that up so I can just replace this unit. In retrospect, I really wish that I would have just started going this route instead of screwing with the original aircooled.
