I see you have dry fit some safaris in there to check the fit. If those aren't the ones you'll be using and were just borrowed from a friend, you should know that the coating on them is powder coating. You can order them from Wolfgang unassembled and unpainted, then paint the frames and ship them back for assembly. They have all the jigs and the glass tape and stuff, and it really isn't possible to properly prep and paint them with the seals and glass in place.
Just something to consider, if it isn't already too late.

Those are the safaris I got for it. I wanted bare metal but they only offered them in stainless or the off white. I'm just going to prep and paint these the correct color.

Mine looked a lot like yours. I mostly used one of these in a die grinder.
The different radii and edge profiles you get as they wear down will get you into all of those curved channels really well, and they are aggressive enough to knock back that kinda scale without taking off too much good metal. I had a few deeper pits that i used various Dremel stones to clean the rust out of. I followed all that with a metal prep/ospho type stuff, but you gotta keep that stuff away from the original paint you want to save.
I ended up with about 2 or 3 small holes, maybe 1mm or so, which i filled with All Metal filler. Prime, paint, blend the edge with the original paint, and its good as new. Looks like you have really strong paint almost all the way into the channel, so your blend line should be almost invisible. |
Thanks, The actual prep process I've never had to do on any previous busses before so I want to take care of it once and for all. Ill use one of those bits. I'd like to smooth out the area. is the All Metal Filler something that is workable and smooth / sandable once dried?

IDK Skim, I can't see clearly enough in your pictures if that's really repairable vs. cutting that out and installing new metal around the window frame.
If you go the route of trying to make do w/what you have there, I'd remove all the loose rust. Then treat and remove the rest of the rust with acid like Naval Jelly or Ospho. It will kill and neutralize the remaining rust.
I'd then apply an epoxy primer and then a good filler to smooth it out. Follow that up with another good coat of epoxy primer, sand and repaint.

Yes, All Metal has a high metal content, doesnt absorb moisture, etc. It's applied directly to the metal surface. (The autobody teacher said it was like old school lead in bondo form.) Sands and finishes like regular filler, but seems to be harder which makes it easier to surface like the sheet metal around it. Cons are it's a little pricey for a can, and I don't think the shelf life is super long.
I have also used POR15 putty for filling pinholes, and it seems to be really good, too.
Goes without saying that the best plan of attack can't be determined til you see just how extensive the rust is. And since you are already welding.... |

So there's a couple pieces of metal that I'm needing that should be arriving any day now. B pillars and such. So in the meantime I have to shift my focus to an area I've been dreading and that would be the drivers side dogleg. It's so nice on the outside but the inside is wasted. I had to come to the conclusion that it's gotta be replaced. The bright side is it will make it easy to handle a couple rusted areas that would be difficult to access with the dogleg in place.

Originally I had planned to partially repair the dogleg to save the OG paint one but it ended up being so bad I ordered the other half, hence I have to weld this one together. Had I known I would have got a complete one the first time. No worries.

Got an original dogleg from Campingbox Greg and Clara that I had to use for parts being the edge metal is wasted on my bus and the good metal is too far back to reach the Gerson doglegs. So I bought this one for the edge metal.
