Just did this job and it's not horrible, but take your time. There are a lot of little parts that go along with it. Are you going to leave the heater core? I would replace it while you're in there. Unless your heater box (or whatever the right term is) has never been opened, I would want to avoid taking it apart any more than you have to. When I got to mine, someone had clearly been in there before and done a marginal job of getting it back together as stock. Lots of extra little screws, and they had to glue it together. This made for a real pan and lots of brittle plastic and associated issues. At any rate, if you're opening it up for the blower, I'd do the heater core.
Have you considered the BMW brake booster upgrade? That appears to be a dash pull job. When you get the dash out, you'll see just how much easier it is to get to then. It's an upgrade for sure, so not required, but if you're thinking about it, again, do it now. I did not and wish I had.
I also cleaned and replaced my grounds as necessary, which is just peace of mind.
I'd consider dealing with lighting etc. for the heater controls. Again, brittle plastic that you'd like to avoid taking apart more than once. Now is the time and the stuff is cheap.
Good luck. It's a satisfying job to complete. It's a bit tedious when you're doing it and one issue seems to trigger another but it's totally workable. However, I wouldn't want to do it often. So much old plastic. |

There is no need to replace the heater core. They never fail. Peter from Van Cafe told me that. He sold them because people requested them but he'd never seen one leak.
My 89 Tristar with 408K miles has its original core, The blower motor squeaks and the vents are leaky but the core is solid.

If you plan on opening the heater box, don't forget the small clips to hold the tabs together when you close it.

Is the front blower bearing "lube tube" on your list? That'll keep your new motor happy for a long time...

Examine the clutch and brake assembly , the wear points..
Lots about that here on Samba.
Lube the shaft and bushings, no real need to take apart to get lube in, just get some light oil in there.
Maybe your heater control cables have kinked ends at the control lever end. Good time to replace them.

Stan- much to think about, all good ideas,
As we do not smoke if the head was similar to the ashtry in size it could be a great concept for us.

Thanks everyone for the suggestions. I put a Mullendore Port in quick. Otherwise I pretty much stuck to my plan.

Some one has mentioned relocating the fan resistor to behind the front grill for easy access in the future. I'm don't know if the Jeep mod includes that so ignore me as needed.

I’d skip that ball valve and find one of these 3/4 pex mini valves...I did and it fits so much better

For those that didn't see my post on the VOG here is what I discovered when I got the heater box off.
I was SHOCKED by the amount of shit in there.
All cleaned up
New foam
Jeep Resistor mod. I'm mixed on this one honestly only because I'd like to find a resistor that perhaps has a bit of a slower lowest speed. It's works perfectly though.
Box back in and sound deadening in. I'm really happy with how much less "35yo VW" the van sounds like right now. It's not really quieter per se. It's just feels a little more solid I guess? Next up with sound deadening is the wheel arches and doors for sure. Work my way back though the van as time allows. Suppose I'll have to pull the fridge again. ugh.
Dash almost all buttoned up.

Yes, rodents are "preppers"
Be sure to put wire mesh over the entry points, and be careful about leaving the doors/hatch open as well as storage.
