Because I am guessing about the best way to approach this I decided to just start making panels and hope it all works out.
The owner of the car lent me his shrinker/stretcher set so I built a mount for them and today I made my first repair section using it.
I started the usual way with a masking tape form
This is already later in the process but the mount for the shrinker made a nice anvil for bending over the flange
and then over to the stretcher to make the curve.
Many times back and forth and in about 15 minutes I had a nicely fitting part.
Same drill with the corner piece got me this far in about an hour and a half.

Hi very cool to follow your progress. Im trying to convince myself to do this to my 62 rag myself but kind of worried since Ive never done anything like that. Anyway, can you please tell me what those copper studs are? what do they do and how do you use them? Also what is that copper paint your using, is there a purpose for it? do you apply that before you weld or after? |

The studs are clecos
https://www.amazon.com/Cleco-Fasteners-Pliers-Carr...&psc=1
They hold panels together while you weld or cut. They are great in that they can be put in and taken out limitless times while you shape and trim panels to fit. They have a limitation in that they do not hold very tightly so the panels have to fit nicely for them to do their jobs correctly. This is not always the case as sometimes panels have to be forced into shape and the cleco will not do that.
They come in 3 sizes as well as clamps
Some people prefer sheet metal screws. They are Very Useful if panels don't quite line up and a little force is needed. Screws can go in and come out many times and the screws in the box have been used over and over.
I will say that this is the third car I have welded together and I feel like I am just starting to get the hang of it where things come out like I hope. I have welded and cut apart many times in the past to get to this point. I am the kind of person who has to make every single mistake before I get it right.
The copper paint is weld-thru primer
https://www.grainger.ca/en/product/COPPER-WELD-THR...NLSAA_NA-1
Use it to prime panels before welding them together. I am abusing it by using it as primer on every surface but I like the way it looks.

Great thread to watch and learn from! You do great work and have lot of patience. My hat is off to you.
I was hoping you could show the tool you use to spread or unfold the pinched seam on the forward door pillar? Or explain your technique for do it.

Well, that's how that all turned out
Dammit I forgot to flatten this lump!
Never mind, a couple of seconds with the die grinder and it's where it is supposed to be
This is the final bit before I weld the inner quarter back in

Super simple, I just push a screwdriver up into it from the bottom. The front of the pinch weld is not actually welded, it is just folded over so you can just unfold it.

I think that went well
The final piece
For this I will need to drop the body onto the pan and bolt it down. This is going to require careful prep work since the heater channel will also be welded in place once the inner quarter is done. I got an inquiry when I did the '54 how I got the body off and on the pan all by myself so I will finally document that.

Dropping the Body onto the Pan
Starting in this position
When I built the horses I also built this as an aid to the floor jack
The first thing is to lift the back end off the top of the horse to the middle level
With the back end lowered slightly I raise the back of the pan and put it on jack stands being careful to line up the body mounts
I then lift the back end of the body off the horse and drop it onto the raised pan.
I then move to the front of the car and lift it off the horse
And lower it onto the front mounts
You will notice the alignment pins at front and back
I have to say this time went better than any other in the past, no need to force anything into alignment
Then drop the back of the pan back onto its wheels and bob's yer uncle

So the welding is as done as it is going to get
Next is the repair of the lower hinge on the passenger door
A little time with the cutoff wheel and the pin is out
Tomorrow I will grind the mushroom end down, weld the hinge back together and press the pin back in.

Are my eyes deceiving me? Are those continuous beads you're running with no blow-through?
That's remarkable, what size wire?? Impressive little machine there. _________________ My name's Steve and it's pronounced "Bust 'em" (cuz people think I'm Tom) 😏 |

Yes, when welding an edge to a continuous surface it is easy to weld beads without blowing holes. I am using 0.025 wire and these are my standard settings for everything but plug welds
On to the hinge:
Cleaned it up to give a good contact for the welder clamp.
Welded the cuts closed and ground them flat and drove the pin in
This method works a treat, it is super easy and will save tons of time farting around with pullers and pushers, heat etc.
A partial pile of rust I cut out of this car. I wish I had saved it all but the front end stuff and the rear bumper bracket mounts went into recycling a while ago. Next time I'll save it all till the end.
163 hours to get to this point

That's a partial pile of the cut out rusty shit?
At 163 hours, the car is looking pretty solid.
Thanks for sharing the journey. More to come I'm sure. _________________ I have learned over the years.
