That's why I don't use EGR or breather to intake.

Mines getting blanked off, I'm just glad I agreed with the builder to get the head rebuilt. Wouldn't be wanting to drive it around with that crap in there, reckon that would have caused a few issues pretty quickly!

Install a Mann ProVent on the crankcase vent and the problem will disappear.

I looked into the Pro vent but heard issues with them freezing up at cold temps. I had an aftermarket catch type can on the PCV and had it freeze up and it made quite a mes....I removed it shortly after.

Can you can point me to where you heard that - because there should me no water vapour running though there. Very curious as I am about to install one on my new mTDI project. I'm trying to be totally environmentally friendly on this one, and venting to atmo is a no-no for me. It already has a hi-flow diesel cat, possibly particulate trap once I locate the correct/best one. I won't be running EGR but would prefer to keep oil out of the intake.

Water vapor is one of the combustion byproducts and so vapor does move through the crank vent system. That is the reason for the little heater on the crank vent on the Mk2 and newer engines. Without the heater functional the pressure drop can cause the moisture to crystallize and wear at the compressor wheel. I can see it being feasible that an oil separator would have freezing issues. I have been eying the late '90s BMW oil separators as they are less expensive new and more readily available used. The Pro Vent also looks really good. Comparatively, the VW hockey puck is not up to the task.

Read the top post on the 17th page you posted. If you research catch cans most people don't run them in cold temps because the filters in them can collect moisture. You could see water crystals on the filter in mine when I removed it on a cold day. I'm going to just route mine back into the intake with the EGR deleted.

I doubt the freezing issue would be too worrisome in the van vs front-engine cars as was being discussed on that forum page (9?). Additionally, insulation and location could factor in to make freezing a non-issue.

Driving wasn't the issue. It would freeze after shutting the engine down for the night. When I started it in the morning it would pop the puck out of the valve cover as the pressure could no longer get through the filter inside the catch can. I hope it works out for you...I'm conscious of the environment myself and don't want it venting straight into the atmosphere.

Like the look of that filter, mentioned it on club8090, and it looks as though there is a cheaper alternative.
Some passats and A4's from the AFN, AHU vintage came with a filter fitted.
Found it on vagcat, part number is
052103495
says its 17.35. Euros
I have no idea how to page grab, but if you go on vagcat.com, find passat, look up '99 model, then engine you can eventually find the diagram of one

On the crank case breather discussion, I had a nice little riser built from aluminum that allowed me to install the breather puck level as intended but above the block instead of the head. Then some tubing over to the breather on the valve cover. Worked like a charm. Breather puck at 50 degrees not optimal.
