I promised I would build something with this crankshaft. So, after inspecting it some more I pushed a new wrist pin in. Slipped right in with no resistance and has a little wobble. To me his means worn. Two questions:

1. Just how worn is too worn to run AT ALL. If this thing could survive 10-20 thousand miles I would run it.

2. Is there a way to replace wrist pin bushings without removing them from the crank? I have nothing to loose by trying some out of the box method.

In the industry we measure clearance by using units.
Do you use metric or imperial?
the manual has both.
What does it say in the manual?
How does that compare to your "looseness"

I'd sorry for being like that, but, how else are we going to do this?

If your gonna use it forsure ..have it fix the right way ...why mickey mouse with it and hope it will last so long ....or just sell it to someone who really gonna use it and use it to its Potential ...last thing your gonna want to do it use it till it brakes and than want to sell it ...like I've seen guys do in the past with these roller cranks ....

Bushings can be removed without disassembly.
New bushing would have to be honed or reamed to fit pins after installing.
Maybe oversize pins? (hard chrome old ones?) then ream or hone to fit old bushings.
Probably require some custom tooling.
Bently manual shows several pics of manual rod repair to stock rods.
Problem with a roller crank is keeping the debris out.
Like Modak says, check to see if in tolerance or not.
