Looks like you have the later metal/plastic cheap left side operating shaft bushing setup. The earlier solid brass bushing is much easier to install and works better. |
I got the brass kit. I watched “the wagen” on YouTube, so I’m certain I got the offset hole in the brass bushing correct. I can see the hole with a mirror, and it almost lines up, but it’s off by a hair. The grub screw goes all the way in, but when I give it that final torque the cross shaft becomes hard to move. If I back off the grub screw a hair it becomes easy to move the shaft again. Not sure what’s up, but I’m done messing with it for now, that’s for sure. What could I be doing wrong this time? _________________ A stitch in time saves nine |

Do you think this is the correct orientation for the brass bushing? A different video I watched, the longer offset end was installed opposite of how Wolfsburg west shows it here. Just asking to know if I need to go tear it back all apart, or figure out another alternative. _________________ A stitch in time saves nine |

If the hole goes all the way thru the wall of the bushing as it should, it could the hole was drilled off angle a little. Might be best to remove the bushing and with a magnifying glass find where the bolt tip is pushing against the bushing. Then a little filing or Dremil work to remove that little bit of excess material, but not so much as to make the hole too loose causing the bushing to slip around in there. A bushing that moves about will wear out the bore in the transaxle, making for a bigger mess.

If the bushing is fitted in the wrong way the operating shaft will not fit into place properly. _________________ In Stereo, Where Available! |

Could retaining bolt #9 just be a tad too long so it actually contacts the shaft #5?
I think if this was mine that I'd try a washer under the bolt or file it down a tad.

Mine had a washer there when I pulled it out. I reused the washer. I even tried adding an additional washer, but same problem. The shaft should be easy to move even when the bolt is fully tight I assume. _________________ A stitch in time saves nine |

As suggested, I used a slightly thicker washer which worked well. Next I spent the following two hours screwing with the clips for the TO bearing. I gave up for the night. I’ve never had this much trouble doing this before, must have something to due with the heavy duty cross shaft. _________________ A stitch in time saves nine |

Do you have the proper tool for the clips?? That makes a big difference.
Also do carefully inspect the clips grooves in the operating shaft, had one the groove was angled on one side (broken cutter at the factory) so the clip was automatically ejected out when pressing the clutch pedal.
Lastly do look with magnifying glass at the clips. They are punch pressed out and this does cause one side to be curved and the other flat. You want the flat side in the groove facing away from the pressure shoving the against the clip. That should help make it more secure from popping out of the groove. _________________ In Stereo, Where Available! |

I didn’t realize there was a proper tool for the clips, I just always used vice grips . I can get the u-shaped ones that came with the TO bearing in, but not in very well. I want to use my clips with the extra loop like you all like to use, but I can’t get those in no matter what, they worked fine with my old shaft. I can get one side in, but the other side the curved side won’t go through the hole in the shaft fully because I can’t get the clip at the angle it needs to allow the curved side to make it through the hole. _________________ A stitch in time saves nine |

Never mind the previous then, thought you were having a problem with the clips that lock the operating shaft into place.
For the throw out bearing "U" clips we just install one of the clips held loosely on the throw out arm and work the bearing onto the "U" clip and into the throw out arm. Then insert the second "U" clip into the throw out bearing and then use a larger flat tip screwdriver to pry the clip flexed open/down then up around the front of the arm of the operating shaft.
Early split case transaxle, but same throw out bearing and the "U" clips in the video below:

Yeah, I've always just inserted the straight end of the looped clip into the throwout bearing, then used a ViseGrips to twist the clip into place in the recess of the operating shaft. Either looped or non-looped clips will work, but the looped type is better and should fit in the same. _________________ In Stereo, Where Available! |

Thanks for everyone’s help, the clutch feels great. I can feel the free play in the pedal much easier this time, it’s very smooth. I wonder if it has something to do with the diaphragm pressure plate versus the finger style I had before. Someone mentioned the diaphragm style brings a smoother experience compared to the finger style plate. _________________ A stitch in time saves nine |
