This is on my short list of winter projects... who is still rebuilding the boosters lately?
Also where are you buying the Brazilian MC? |
Send your booster and master to Brake Materials and Parts in Ft Wayne and have both rebuilt.

So - some updates!
Pulled off the booster/MC - noticed fluid inside the bottom of the booster, so, there goes my theory that the MC was perfectly fine.
When bolting everything back on, I was not entirely sure how everyone checks the clearance between the pushrod and connecting rod - I pushed the connecting rod back and forth, and I think I felt the proverbial 'click' - but it's not like you can get a feeler gauge in there. Seems that only a pair of calipers would work (using the depth side to check the MC). No dragging thus far, but I may pull it off again in a few weeks to ease my mind.
Additionally, realized that although I had ordered the MC grommets, I did not realize there were grommets for the hard plastic line (211611833). These were completely shredded when pulling off the reservoir - after consideration, I decided this is a relatively weak design compared to using EPDM hose - so I bought a few feet of this guy: https://www.mcmaster.com/#9776T11. I believe aeromech has found Gates #27232 to work as well, but only O'Reilly's (which is absent near NYC) seems to carry it - so Mcmaster-Carr it is.
Finally, I realized I had installed my fancy speed bleeders on my lower caliper screw holes a few years back, rather than the top - and realized I was doing nothing to get air out of the front brakes. It's a wonder that my previous bleeds years ago left me with a firm pedal. Bled the system, reconnected everything, and...we're back in business. New booster passes all the tests and I'm taking it to inspection tomorrow. It's like an entirely different car with power brakes!
As far as rebuilds - ToolBox, that place you linked to said that they could only rebuild my booster, not my MC - and they want $200 + shipping for the booster rebuild. I'm going to see if anyone locally can rebuild the booster at a better price, but as for the MC - it looks like rebuild kits are unavailable, so that squashed that plan pretty quickly. _________________ Jimmy

Oh - yeah, I replaced my MC with the Brazilian (211611021AABR from Bus Depot) and the booster with the 'new' one from Bus Depot (211612103X). My prior comments were just about whether to rebuild the parts I pulled off.
Additionally: passed my NY state inspection today! One of my bigger stressors is now gone. I was sincerely worried that someone was going to hassle me on freeplay or something, but all the guys at my local Pep Boys were too busy fawning over the bus and trading memories.

Your previous assumption you have been driven over 10,000 miles without a working booster. Is correct.
You are really going to love your brakes when you get this fixed.

Tcash - you were quite right. The bus just got a lot less dangerous and a lot more fun. Thanks again for the help in diagnosing it! _________________ Jimmy
