And now we are moving to the cargo area.
Sadly, we found that the front edge and rear edge of the cargo floor was riddled with pinholes, so we opted to replace the whole floor, which also gave us unfettered access to the top hats etc.
It is good to see some fresh metal in there, even if it is just to get a visual for the plan of attack. |

Frustrating, yes, but not unexpected for a 59 year old car.
Got some major clean up and even some fresh metal fitted and ready to weld in place.
Nothing like the first new metal going on.... What a huge step forward

We made some serious progress today, and cut out almost all the rust and started welding some new metal back in its place.

Another big day of progress, but this time with less rust flasks in my hair.
We started welding in the panels and started fitting the front floor.
Sadly, I had to jump in the car and make a 5 hour drive back home while Oliver continued to fit and weld. |

Thank you Perello,
Don't worry about the wood, it is strong enough to hold the empty bus shell.
Despite that the wood looks thin, the planks measure about 45mm x 30cm and it is constructed like the base of a home.
Shortly, the bus will be transfered to a rotisserie, but we wanted to shore it up with new metal to prevent twisting when it is rotated.
Today, I finished refurbishing the headlights, which marks the first "beautification" project on the bus. Until this point, everything else has been focused on reconstructing the body.

Great work, Neil. It's little steps like this that, even out of sequence, more a project forward. Oddly, the first thing I restored on my '59 SC was the original speedometer haha..that was a year and a half ago, and I'm still on metal work haha. The only new parts on the headlight assemblies are the lens to housing seals, otherwise, they are all original parts that I just bead blasted and painted.
The buckets before blasting. I didn't blast the logos away, and you will see why below.
The inside of the buckets were in desperate need of a refresh.
I wanted to retain the original part numbers and logos on the buckets, so I just fogged the primer around them. I got some overspray, but I'm ok with the results.
I used a rally wheel silver paint, which has a satin metallic finish.
If I was going for a perfect restoration, I'd be plotting what I wanted to do about the trim rings, but I don't mind the patina on these otherwise really nice bus trim rings. |

Thanks Michael,
I just used Rustoleum gray primer as a base inside the bucket, as well as on the outer surface of the bucket, and then I coated it with Rustoleum silver wheel paint (rally wheel silver). No special formulas, just straight out of the spray can.
This is the paint I used.
I did the same thing on my '58, but the outside of it's original headlight buckets were black, so it was harder to maintain those logos.
Original, u restored date code correct headlights from my '58 for reference.
I taped these off to prevent the silver from getting into the black.

Big day of fitting and welding in the front.
The passenger dog leg is in, and the lower seat stand has been repaired.
This bus is tightening up nicely! |

Oliver jammed on the drivers side dog leg today, and prepped the front floor to be welded in next weekend.
We have been well pleased with the fit and finish off all the Wolfsburg West panels, and the dog legs are especially nice.
Ok, enough talk, onto the pix.
The front floor is fitted, but will not be welded yet.

Good question, but one that we also had to address when we put the inner nose structure in, because we needed to make sure it was fully secured to the headlight support panel. We ended up using panel bond, which is a fancy 2 part epoxy that is used in the construction and repair of modern cars.
In this picture, you can see that we had to jack the panel in place a bit to create a tight bond all the way across. The goal was to cut as little of the solid original metal away, and that also made welding the inner structure difficult.
So, the doglegs are welded as you would expect, but also have a bead of panel bond where we couldn't access the 5 or so inches behind the inner box.
I'll be putting a dual circuit master cylinder in soon enough, because it is necessary for the disc brakes that we are fitting.
