I have an engine case that is bored for 94mm cylinders and decked and the case is very thin near the case saver that there is a chip that goes down inside the case like in this photo:

Is there any tricks on sealing this up? I have used a process of deburring the spigot hole lip, cleaning really well with brake clean and acetone, and then using a sealant such as Motoseal and others, but I always encounter a leak.
I really do not want to take it totally down and have it decked completely again if it is not necessary.

I'd just use a dab more Ultra Black. 😁
Smear it over that spot with your finger and smash it in there good. It will be fine.

I love Motoseal. Many say Honda-bond or Yama-bond are better. They are all very similar chemically. But.....its not designed as a "filler". The Motoseal, H-bond and Y-bond are excellent for the cylinder to case joint in the respect that they are very high in solvent content and contain flow/wetting agents to allows them to flow out and wet out.
They are a combined gasket "dressing" and adhesive. But compared to most RTV....the solids to solvent ratio is too high for filling big gaps.
Any of the Permatex Ultra series is hard to beat for filling gaps. I would use motoseal for the gasket. Once it fully dries....pump Permatex into that gap. Make sure the area is oil free and ldt it cure fully.
Black is excellent. The gray is the hardest/highest durometer and color nearly matches Motoseal. Ray |

Just a tururn of phrase.....I simply mean squeeze in squeeze in enough to fill the hole and then smooth it over. Don't just make a an outer shell by spreading it over the gap witj your finger.
You want a small amount of RTV on the inside and outside and in the gap. Think of it like an "I" beam shaped plug. If there is nothing on the inside for this plug.....to prevent it from going back through the gap.....case pressure can simply push it out.
Probably a ball of RTV ahout 1/8th inch in diameter would cover it.

The case should have been decked approximately. 060" when bored for 94s to give the cylinders a wider base to seal against.
If you assemble as is, I use Ultra Grey RTV. _________________ John Bates
