Everyone loves a build thread right? Well for me they are my favourite threads so I think its time I added to it. Currently the body is mostly finished, but I do need to finish some battery tray welding, undercoat, seam seal and more. For now I will start before anything was done.
The car was first purchased from K&L Motors in Bozeman, Montana but was imported from Prosser in Washington a few years back. The guy who imported it said it had a ridiculous amount of sand in it (i'm still finding it). It's been off the road since 1981 at my best estimate.
In addition i'm not doing a ground up resto on the car. This is a preservation/patina deal if that’s not your thing sorry….. Reason is the car was very, very complete and I just couldn’t strip all the originality from it. Plus I prefer cars unrestored if possible, no matter how bad it seems (there is a line though right?). I do like a restoration too
When I got it
The rockers had rust holes all along both sides. Very old rust it seemed like it had been stopped before going awful for some reason.

Yes in the UK. I have no idea what the over riders are about. Was thinking that an American can fill me in on what they are. Better photo of them

I've never seen anything like them
Our big rigs (lorries) have grill guards to prevent damage from wandering wildlife. Some sort of brush guard?  |

Full set. They are very heavy well made too. Not really a ghia thing at all, more an off road thing I suppose.

Yes it’s Paprika with white roof. It’s been painted over once in a metallic blue then Paprika (or close too) again. Then it had a horrible vinyl roof put on it. I’m trying to get that off currently it’s a nightmare.  _________________ 1958 Beetle

Great to have another build thread to watch. I like original cars with some battle scars. Seems like I'm reading about the 1960 Ghias quite often lately. Must be a popular year.
To me, those bumper guards look home made? You think? Interesting but I don't think they add much to the beautiful curves on the ghia. Good luck with the work. _________________ Marc

Oh damn!! i thought those vinyl roofs were an old person New Jersey thing here in the states. That is the only place i ever saw vinyl roofs on bugs and ghias!

I do like the early 60s Ghia's. But all years are great to me. They are no way home made and no not really in keeping with a curvy car. _________________ 1958 Beetle

So on with the body work. I had to do the usual and cut out and investigate the rust. Thankfully there was no "surprise rust". The rockers had as mention before, very old rust all along them. Of course I did think the worse and had to assume that the heater channels would have issues.
In the past someone had cut or forced open the top of the rocker under the sill covers on the left hand side. They then siliconed it over and covered it up again. I assume they were doing their own search for rust in the heater channel. It was a mess so the whole thing had to come off.
Also the front wing behind the wheel as pictured in the top post. This was by far the worst of it you can see the before and after the cutting, grinding and cleanup. Thankfully it didn’t climb up too high.
Started repairing the area the best I could.
Not finished, not pretty but it was getting there. I kept on trying to get this better. I did modify the bottom slightly so I can have access in the future into the rockers.
A recent photo with better finishing. Almost done just some seam sealant to go in the join.

The sills were full of sand and it went everywhere but the metal was great still had the green on it. With a bit of surface rust just more cleaning up needed.
Treated all the areas extensively with Dinitrol rust converter and the cavity wax in the obvious bits.
Then welding on the new panels then treating inside the heater channel with Dinitrol through the vents.
All in all it could have been worse. Just the rear part of the rocker over the inspection hole to go on. _________________ 1958 Beetle

Putting on the final piece of the driver side rocker.
Doing some more investigation and finding nests and more sand. The sand really is hard and kind of impacted onto the metal it takes a lot to get it off.
Moving on to the rear fenders behind the wheels. It is as expected but I do know this is the better than the other side.
Cutting it all out thankfully the rear most bumper hole was solid. The same for the bumper mounts
Shaping the late repair panels to an early shape was tricky. I cut the panel leaving two third of it left. The part that's closer to the back of the car almost fits perfect with a bit of hammering and bending.

Moving on to the right side.
More of the same story as the other side. Hard to pick what side was worse but if I had to I think overall the right was worse. Not by lots though.
Same as before the inner heater channel was solid with just surface rust on it.
You can see all the dirt/sand that was inside the rocker on the floor.
This as expected was a mess.
Rott cut out and metal treated a bit.

I really don't understand why there are not repair panels for early years. However I found that the repair panel available is ok with a bit of work.
You can see here below at an early stage.
