After reading most of the defrost tube topics on the site, I decided to drill an access hole on the lower A pillar to help stuff the new stock paper foil tubes on the heater channels. And boy I’m glad I did! There was still acorns and trash and leftover bits of paper tube. Getting the new tubing on was a bit of back-and-forth but it’s doable with one person.
I drilled a 1-1/4” hole and covered it with a solid rubber body plug that I think came from a Ford.
And of course I cracked the new defrost vent trying to get everything together

Yeah, it’s a little odd to use paper tube there, when just about every other similar heat tube on a VW is solid. Even the split bus has solid tubes just about the entire way down. I’d already bought the paper tubes though, so when they wear out I’ll probably replace them with aluminized exhaust tubing up to the Y. The right side heater channel nipple has a good bit of rust so I doubt I can run a screw in like you did yours. _________________ Robert in Memphis

Got the old odometer to swing around and cross 135,000 today on a haircut outing!
On a cool 55°ish degree afternoon, with all the heat hooked up, we warmed up pretty fast. I understand now what people mean when they refer to the vent airflow as “anemic!” It works, but man I wish it blew a little harder. It will be hard to defrost/defog the glass in the mornings for sure. I still have things to tidy up - I think either my choke is sticking or the pilot jet solenoid is causing a problem: it runs and drives at speed great! But when I come up to a stop, weather coasting or downshifting, I have about five seconds of idle before the engine just quits. It started right back up every time, and would idle if I gently let the pedal back down. So I think it’s an adjustment issue, and I know for sure the choke is sticking.
But it’s okay.. I’m putting miles on it. I’m blowing dust out of the heater channels. I’m putting wear on the tires and getting my brake shoes bedded. It’s wonderful!

Progress! Looks good.
Maybe you could replace the flexible ducts between the heat exchangers and the car with custom ducts that would house inline 12 volt fans, something like this:

That fan is cool!
But I wonder what the reason for poor air flow is. Since I replaced my defroster tubes, I have excellent flow to the defroster and my other vents push a lot of air as well. Maybe there is a blockage? _________________ __________

And as far as the beam and wheels - I’m a stock-look guy! Stock is always easier to troubleshoot than custom.
I think I can get the rear footwell heater Y’s off to check for obstructions and see what the airflow is like straight off the accordion tubes. I realize the engine fan isn’t huge, and the heating system only gets a small portion of its air, but I really did think it pushed more air than I’m feeling.
Oh and I took the carburetor off to clean up the choke shaft. It was sticking pretty bad, but it’s all back together freely moving. It claps right open when I drop the counterweight, and snaps shut when I hook the choke up. I adjusted the choke heater in the 65°ish garage, a little more snug than I normally adjust, so hopefully it chokes just enough for a real cold start. We’re expecting temps in the 30s and 40s here, which is the signal that winter is finally coming! _________________ Robert in Memphis

Maybe you can try blowing compressed air through the front vent and using a shop vac on the rear of the car it suck out and debris. Probably better if you remove the accordion tubes and place the vac there. Blowing out the heater channels is always something I do during a refresh. _________________ __________

This is really good advice. I hadn't thought of that, but I will do it before I reinstall the engine and tranny. My car has some evidence of mouse intrusion at some point in the past. _________________ Current hobby vehicles:

Long time ago I blew the heater channels out, but I figured I might as well try again and see. I started with just the left side for now, and had to grind two small tack welds off the heater Y-pipe for the rear footwell vent to slide back and pull off. There was just a small bit of crumby rusty bits inside going forward, really nothing else I could see with just a flashlight.
With the shopvac on the back of the heater channel and me blowing 120 PSI shop air first from the defrost vent, and then the front foot vent, I got a few clangies in the vacuum, but never heard any big schloops. So with the engine running and the Y-pipe off, I felt the air coming straight off the accordion tubes, at idle and revved up... There is definitely more air, or at least higher velocity air. With everything hooked back up, the airflow at the dash is still just okay with the engine revved.
It might be time to get a cheap little inspection camera and snake both channels. It doesn't seem obstructed, but I'd like to know for sure if I just need to adjust my expectations. _________________ Robert in Memphis

It's all part of working the sleeping bugs outa the car after years of working on it.
The square top fuel pump is pretty easy to rebuild.
Order a rebuild kit from WW, use the old diaphragm spring instead of what is supplied with the kit.
Pay attention to the mating surfaces on the top hat and the diaphragm mating surfaces.
The top hat tends to get bent from over tightening. I had to hand cut a top hat gasket to get one of mine to seal correctly. _________________ I have learned over the years.

We made it back home, so I’ll count that as a win. Like I told my almost-13-year-old-son on our inaugural ice cream trip, we’re shaking it out, looking for problems! I’m happy to find problems a few miles from home without the pressure of being late somewhere.
This is the problem:
After driving a few miles from home, with a correctly adjusted and fully warmed up choke, it’s hesitant to start back up after I shut the engine down. It cranks and coughs but immediately sputters out. When I loosened the fuel pump line coming from the tank, fuel came out. Next I opened the filter bolt and thought it was weird to see the fuel was draining out in spurts. It would also pump out of the disconnected top hose in intermittent spurts while cranking. Eventually I took the filter bolt back out and the fuel started draining out normally like I expected to see, instead of spurting. So then I hooked everything back up, pulled the ignition #15 off the coil, cranked it 10 seconds, then hooked ignition back up and it coughed to life.
I’ve never seen a gravity fed fuel line drain out in spurts like that. I believe it had air or fuel vapor in the line. I checked the fuel cap just to be sure and there was no vacuum on it. It’s hard to tell if I have a fuel problem going to the pump, or a fuel problem WITH the pump. I rebuilt it with the new style Wolfsburg West diaphragm a year or two ago. And I blew the chassis fuel line out front to back before putting it all together. So it’s going to take a good bit of investigation to find out the root problem. _________________ Robert in Memphis

You said there was no vacuum at the fuel cap, but a tiny bit might not be detectable. Is it possible that the vent line is plugged or collapsed internally, not allowing the tank to breathe? You might try pulling the hose off the nipple at the tank, and see how it acts. The spurts you mentioned makes me think it’s trying to gulp air back into the fuel system. Sounds like you suspected that too. Just a thought.
Edited to add: or maybe the nipple itself is clogged? Maybe poke something in there to verify after you pull the breather hose off. _________________ Current hobby vehicles:

Compress the spring and remove the white retainers. They should almost fall out when the spring is compressed.
Reuse the spring with the new diaphragm.
That is if you are refreshing an OG Peirburg fuel pump. _________________ I have learned over the years.
